Didn't have a lot of luck. I can't seem to wrap my head around it. I watched that tutorial video a few times, but I couldn't apply all the concepts to the helmet. I was also having an issue with those indentations in the head. I'll give it some more time this weekend, time permitting.

one of the magnets that kept it shut in place fell off, so it wouldn't stay in place any longer :(

Question

I'm looking to re-do the master as a 1 piece mold, preserving all the seam lines. I've re-positioned everything together using electrical tape. Now, on a scale from really stupid to 10, is it a good idea to fill the inside with expanding insulating foam to give the master rigidity after the pieces have been taped in place? how "Sticky" is that stuff? as in, will it hold the pieces in place, or will it merely provide backing?
Aside from that, anyone have a better idea on how to do what I'm trying to do?

Gorrila glue in raw form becomes expanding foam when mixed with water. How to foam fill masks cheaply - YouTubeYou could glue it into place from inside and brush some mixed with water inside to foam into position.

I have used the rigid expanding foam from Smooth-On. It is great stuff and very sturdy. Although, if you have cut up the master and glued it back together then the glue lines are a weak spot. Depending on how expansive the foam you get is and how much foam you mix the panels that have been glued back on could get pushed back out. If you mix just enough or even half of what you think you need and then do the other half then you shouldn't have a problem. Having the bottom of the helmet completely open would also allow a place for any extra foam to escape without putting too much pressure on the helmet itself.
 
What if you used a strip of styrene or sintra and glue it over the panel lines on the inside so it forms a rigid section again. Then if you fill it with expanding foam you wouldn't have to worry about it pushing sections out.

As far as the suggestions go.. I'm going to try to glue it together from the inside and then using a layer of fiberglass to go over the panel lines. If that doesn't work, I'll switch to smooth on's expanding foam. Thank you all for the input
 
I took a look at the grey fox model and I am pretty sure there won't be an issue to convert it to a pep. I already modified the model itself... now I just need to unfold it:
