I'll take a photo next time I'm dremeling to show the difference if nobody else does. Currently all of my cut/dremeled parts are assembled.

ah i think i get it now. if you have a curved pieces, and need to glue it in an angle, its easier to dremel the angle on the inside instead of cutting it with a xcto

or at least thats what i think is meant

I have the angled cutter from xacto and just purchased more blades this week. it works well but you definitely need to keep the blades sharp. Thanks for the Dremel tip Msleep, works great, and you're correct, super dusty. I have a couple dremel tools and I used the sanding drum to shape plastic before, so I don't know why it didn't dawn on me to use it for the foam. So yes, just like Adam shows in his photo there, that looks like Roy, I cut the 45 with sissors or the Xacto mat cutter then clean it up with my dremel. I even have the small cordless dremel, and low speed on it is perfect. it's even quiet compared to my regular dremels. I actually pulled my chest piece apart yesterday because of two big seams I didn't like, cut some new foam for two spots, used my dremel and it looks much better. Msleep, I'm using some 5 or 6 mm foam sheets from michael's. It's probably the closest store too me other than Home Depot and I didn't like the selection at Home Depot. I spent months reading the RPF threads, and watching tutorials so I budged for the foam, etc. I even looked at online sources for foam. I know everyone here might gasp, but I'm thinking of covering it much of it in styrospray, leaving the parts i need to flex, just foam...I'm taking my time. My buddy wants me to have it ready by May for a charity but I want to fully pep the helmet and I don't see it ready by then. Shame I didn't start sooner, I'd love to have it for C2E2 in Chicago this year.

wristracer, could you take a photo of the brand (like the card that comes attached to it)? I'll do some more searching next time I'm at Michael's, maybe I'm crazy and missed some of it somewhere. But the foam I found there was much too thin to even be worth doing angled cutting or dremeling.

yeah Msleep I'll take a picture for you...I wasn't sure if I was going to use the underbrace? not sure if the more experienced people on here are using it in their builds?

I think the underbrace is for paper pepakura builds. With the thickness of the foam it's probably not necessary. Though I haven't done an Iron Man build, I've been sticking with War Machine.

Helmet finished. In the interest of full disclosure... i did not make this helmet. I bought a raw copy from Pannaus Props, i trimmed painted and fitted the magnets etc to this one. I have previously pepped, resined and bondo'd two other iron man lids. One was too small, the other too big and i couldnt be bothered doing it all over again. This one is a great lid and was a good deal from Fulvio. I don't ever see me figuring out how to make the eyes light up, so i'm just gonna leave that. I did, however, randomly find the perfect LED's in the perfect size/shape for the chest light the other day at the scottish motorcycle show. so that'll be the next thing. Anyway, some pics of the lid....

If you didn't want to bother using LEDs to light up the eyes, another decent option would be to use reflective tape and make it in the shape of the eyes. The white tape will look better than the dark holes in the helmet and in pictures it will look like they do have LEDs. Check out all the Tron suits that people have built... that is what they used.

Otherwise I know that Project Earth is selling LED eye kits for the Iron Man/ War Machine helmets in the junkyard. Then you would just have to glue them in place.

I think its not foam bro. In my little experience on doing Foam helmets (1) it does not look so clean after the painting job. Its about the lines and the shape i don´t know, the pep/fiber/bondo thing looks better like a real metal one.

Well guys, I wanted to say thanks for all your help! This is by far the most daunting thing I think I've made so far. Though, with some elbow grease I finally got all the parts done and fitted (with some minor tweaking still to do.)

Awesome work man, the suit looks great. Just add the handplates and some lights/reflective tape and you will be good to go.

Although I think the red/maroon under-suits look much better than black ones. I'm not picking on you though. You did a great job on your suit.

For those of you that have fused the cod and abs, how are you finding mobility? I've been rough fitting mine and it seems a bit restrictive. I prefer the look of the fused pieces but don't want to have to stand up all night when i wear it. Although seeing some of your finished suits without the two pieces fused is starting to sway me that way, they look awesome. Nice job guys on your suits, and thanks for doing it before me so that i can learn from your experiences.

Skinny, I seperated them for that reason as well. Sadly even with the pieces seperated, sitting is a chore in and of itself in my costume.

So far, I'm having the best luck taking off the cod piece entirely and then stuffing the ab section into the chest in order to sit.
