I tried this with fibreglass and plastic coated foam and always end up with rough edges that don't match up once the edges have been coated.

What tool do you use to remove the faceplate?

It won't be a perfect fit, you'll still need to clean up the cuts and such. Usually once you cut the pieces apart you have to rebuild the "lip", like you see on a lot of builds where the face opens and closes. The tool depends on the material you used. If you're really good with a dremel try using that, or a jigsaw if you have a really sturdy fiberglass helmet. Otherwise a handsaw and some elbow grease.
 
Yeah those tools sound like ones I've already considered. It's the rebuilding of edges that concerns me. That's where I'm currently at with my foam/plastic coated build. Way to many gaps round the edges for my liking.

Do you know when version 2 will be done? Darkside501st

I can't say exactly... I think I will be done modeling in in a few weeks and then I will have to separate the pieces and convert the parts to pepakura files... I think I will do it all this time to be sure that everything is correct. No offense intended to the guys that were helping me out. It is just what happens when you get more than one person working on a job... things don't get completed uniformly. Without there help on the version 1 files I would not have been able to get all the parts made before the premier and you guys wouldn't have been able to wear the suit while watching The Avengers for the first time. ;)

After I get the model done I will probably post a picture so you guys can see what it looks like.... but I warn you, it will be torture having to wait for the pepakura files once you see the version 2 model, lol.

Thanks for weighing in on the scales, I figured it was probably something along those lines.

Take your time finishing up the version 2 files, it'll be worth the wait. I'm just about finished building robo's mark 6, next I'm finally going to tackle building a foam version of my own files. Hopefully by the time I'm done with that the V2 files will be out and I can get a real hall of armors going.

Someone needs to do a full model of the MK 1!

It's much easier to fiberglass / resin the piece as one solid unit, then once it's hardened, cut it apart with a saw. That way your parts will always line up and be symmetrical.

Have you tried this? ...

  1. Cut big armor piece AB into smaller parts A and B.
  2. Do all your detail work on part A, including the edges.
  3. Tape over the edge of part A.
  4. Replace part B (rough B edges against smooth A edges). If necessary, sand the edges of part B down so that it fits in place. It's okay to over-sand part B a little bit.
  5. Add some filler in the gaps between the A and B edges. Let it cure.
  6. Pull the pieces apart and sand the B edges once more.
You can get some really nice, flush edges that way.

is there a file for the MKVII neck or will the neck from other suits fit...i was looking at pics and it looked a lil different...but then again im new to this pep foam suit building stuff...about to start my first project and just wanna make sure i got everything i need before i start...and thank you for posting these...i was having trouble DLing other files that i had found

Has anybody pepped the arms yet? I'm struggling to get everything to fit together correctly.
Darkside has said to make the bicep smaller than the usual scale. So I've made it 21, upper forearm and elbow are 23, but to make the lower forearm fit my arm and extend up to the elbow it should be 27? And the handplate width does not match the width of the lower forearm like it does in the reference model.
Should I be so picky about trying to keep the same scale factor throughout? It seems that the version 2 files are going to be more like that, where everything should fit together nicely and require little alteration once a set scale is found.
In an ideal world I'd wait for them, but I need this done by the end of July ><
any help on this scaling issue would be VERY much appreciated

Darkside says to use the MK VI neck and brace as it's very similar for now, but he is making a MK VII neck and it will be released with the v2 files (in a few months).

I was having the same exact problem but with foam, made like 4 different scale biceps n just didnt feel right. So I decided to scratch build my arms cuz da design is now tattoed in my brain lol...no biggie Darkside :)

foam is much more easier than cardstock
 
Foam is infinitely easier than card stock. I spent hours and hours and hours pepping card stock files then countless hours resining, fibre glassing, body filling, sanding. I just gave up after about 6 months and threw it all away. I have since built and entire iron man and war machine in foam, total hours would equal that of 3 weeks working in spare time. Nothing would make me go back to card stock now.

although foam is much easier, i just prefer cardstock

been having a blast pepping all those tiny details in the hands :lol

I believe foam is much MUCH easier and faster, but you don't get the detail you do with cardstock and body filler.

Alrighty, where are you guys getting your foam? I'm thinking of using 1/8" thick sheets, because DON ROBERTS seems to have alot of success with it.

I dont want to use those 1/2" exercise mats with the Diamond Plate texture on them.

Well, i got bored and decided to pick up the foam and glue.

I hope im doing the right thing here, switching from Paper to Foam.

Set me back $9, so it's already costing MORE than Paper... WAY More.

Question Though, should i scale the paper that I print out, that i'll trace the shapes onto the foam with, LARGER or keep them the same?

I transferred the paper to thin cardboard (note, the Cardboard is thinner than the foam i bought), and the cardboard made the piece tighter-fitting, so I assume I should make the piece LARGER for foam.

Here's the Cardboard Helm (Smaller than Cardstock):

My Foam Edit:

The Cardstock Helm was Scaled on the Computer at 175mm Width. When made out of Cardstock, final width was 155mm.

When I used the Cardstock paper template to transfer to Cardboard, it came out as 130mm Width. We're talking about a 1.5 inch size decrease from PC to Finished Product.

So, i have the Helmet scaled on the PC at 195mm... Should that be enough?
