If you're still iffy about the paintjob, I'm voting for a nice shade of red to make it stand out from the rest! Most of the ones I've seen are either black or blue, so going for red would totally make you stand out from the crowd. You should also add some cool decals to personalize it so people know it's you in there. ;)

Thought about that, but I think I decided I don't want to look too much like Iron Man. Don't wanna be mistaken for Hulkbuster or anything. ;) I haven't decided 100% yet, but I'm pretty sure I'm going the gunmetal/black route. Jim Raynor style! I do have a few custom decals to put on tho, give it a personal look, almost like I'm the guy who found Raynor's old suit and modified it to make it his own..... Still working out the details but more on that in a bit!

I'm been pretty busy, first adding the support for the hands. I've got it suspended by bungees mounted on the PVC shoulder supports. It meant tearing apart the forarms and modding the hand frames, but it'll be worth it. I 3D printed the ball joints and hard mounted them, then the hands will hang from those, thus removing all weight from my shoulders! I also printed vertical supports to hook into the belt to support the weight of the torso. More on that later, I'll suit up again with just the top half to see how well it holds up.

I conducted some sealing technique tests and I'm working on painting and weathering as well as wear and durability tests. So far I've done straight Plasti-dip, straight paint, Elmer's white glue, and Mod-Podge. So far, the plasti-dip version seems to be the front runner! I did 3 layers of PD, 5 layers of silver Rustoleum (the kind that says it bonds to plastic, and three coats of satin black rustoleum. After letting it dry I used some coarse sand paper to weather the corners a bit and get a feel for it. That's the sample on the left, the right one is straight paint. The silver sanded right off the foam, so that's a no-go. More on the other coatings later as well.

I've also been working on sanding all the seams and caulking them up. BTW, thanks a whole bunch for the advice on the sanding @bummer6 ! I didn't even think about that before I started the caulk on the torso so those seams took quite a bit more caulk to get them to look good. I sanded the legs and got WAY better results! I also got the boots sanded and caulked, working on the legs next.

Can't wait to see this thing in action! Glad you figured out how to hide the seams! I think they'll be pretty much invisible considering how cleanly put together the entire thing is. If you can afford to cover the whole thing in plasti-dip, then I can vouch for how sturdy it gets. My helmet is the only part I could afford to dip and it's pretty much indestructible. Only downside is the price, really. :(

Best thing about the black and grey color scheme, if going with plasti dip, those are two of the cheapest colors! And Walmart almost always has both of them. I've been seeing black, grey, and white for around $6. Next place I'd buy it is Lowes or Home Depot, and they should have it for around $7-$8.

Dang, I always thought it was weird when people said that Plasti Dip was too expensive,since it's basically same price as a lot of other spray paints here, but that makes sense if it ends up being that much.

And if trying to Plasti Dip a whole Space Marine for $25 per can... forget about it.

Yikes! that's harsh! I think I got mine off Amazon for about $4 a can... had to buy 12 cans at once but I figure I'm going to be using at LEAST that much, probably need to get more.

As far as surface tests go, I actually managed to get the Plastidip to crack on one of the test pieces... kind of curious how that happened?? Tests will continue.

Actually I thought about that! I'm a huge Top Gear fan (UK not the US version :cool) and I did a quick render a while back of a Stig inspired color scheme using mostly white and carbon fiber accents. Came out pretty cool but I think I want to keep it more in the realm of Starcraft for now.

Thanks! What sort of helmets are you printing? I love seeing printers used more and more for this kind of thing. And on that note... Here's a couple shots of how I've put those ball joint mounts to use. It really helps take the weight off my arms and shoulders, but I need to tighten the bungees a bit more because they're still too short for total comfort. And of course one from the back to show of how the spine support turned out. I think I could go an hour or two wearing this thing now with no weight at all on my shoulders! It's actually getting quite comfy.

Also, remember my visor? Last I mentioned it I coated almost the whole thing in vinyl honeycomb pattern so I could spray the pattern on. Well, I finally made some progress on it! I sprayed the Alclad Chrome lightly onto the outside between the honeycomb, then spent the next several hours peeling off the vinyls one by one. Terrifyingly, many scratches occurred... The vinyl was too sticky for the painted surface and didn't want to come off, and when it did it left a sticky residue. I figured I ruined it for good, but I tried a few things first to attempt to remove the remaining glue. FYI, Goo-Gone and Goof-Off (both advertised to remove things like gum and glue and such) will do an amazing job removing the glue, and the clearcoat... and the paint.... yeah good thing I tested it first! I ultimately ended up using a 70% isopropyl alcohol (rubbing alcohol) which removed the glue beautifully while leaving the paint untouched! SO HAPPY! Finished it off with a couple coats of transparent orange acrylic paint for depth and three coats of clear. I finally got to work on the finishing foam work. It's almost done! All I need left is to decide if I'm painting an insignia of any sort on it.

And lastly, I've completed (I think...) all the caulking!! Now I just have to decide once and for all how I'm sealing the foam prior to paint... My test have all been a little less than impressive... I did a new one last night using my Kwik Seal caulk mixed with water and brushed on the surface, and so far I think it's turned out pretty well! I'm thinking I may even try the balloon latex route suggested by Bill Doran of Punished Props and Evil Ted. I'm worried about cracking and everything I've tried so far is more fragile than I'd like. Finally, I finished carving the lines into the shoulder bells and finished off the caulk on those, and added them to the pile ready for coating! any more tips on that would greatly be appreciated....

The Kwik seal is great, but be careful that it's smoothed out reeeaally well. I noticed when I'd spray my plasti dip over seams with the caulk, the seams were gone, but the edges of the caulk weren't smoothed out enough and were pretty unsightly.

You mentioned using the caulk mixed with water, so you may have already solved the issue before it happened, but I found if I did a few layers of that like an upside down pyramid and some light sanding over that, it pretty much eliminated all lines.

Also, referencing the cracking of plasti dip, the only time that happened for me is in areas where I didn't layer it thick enough. The glue under the plasti dip cracked, then the plasti dip wasn't thick enough to handle it and split with it. Maybe another layer or two will keep it from doing that?

In answer to your question, I've been printing Destiny (game) files. Have a weapon or two, a Ghost, and helmet-wise I'm working on 3 Guardian helmets. :)
