Arkham Origins Deathstroke - Full Costume (Helmet - from scratch sintra)

Well I finally decided to tackle a full costume project and I thought Deathstroke from Arkham Origins would be a very nice challenge. My reference will be the 3D renders of artist Alessandro Baldasseroni who made the model for the cinematic intro of the game.

Helmet will be first built, followed by chest, back, shoulders, arms and legs.
Not having my universal helmet mold here in Texas, I had to go back to hardware mode: paper template and sintra, scratch building at its purest form. Last project I did using this method has been the Iron Man Helmet.

So I am starting with my paper template, printed it on adhesive paper and put it onto a 1/8 (3mm) sintra sheet.

I then cut the parts off with a regular cutter.

A heat gun is used to soften the sintra and give it a first rough shape.
This takes quite a bit of time as sintra is not the most easy material to bend. It gets stiff in matters of second so you have a very small time window to bend it to desired shape. Also, this is ugly beyod imagination.

In order to get a clean back part of the helmet, I decided to cast the back part of the Magneto Helmet I’ve done. These are the time I am glad I spend so much time working on symmetry and nice smooth shapes. The cast looks very close to the one in the reference picture. The only thing that needs to be done is make it a little narrower and shave the trim off.

After I am done with it I might as I am not planning on selling the costume or offer it.
This is a personal project.

I might be doing of the helmet.
Keep in mind that my files are always a start, not really good for the final product.
As soon as I will be able to update this thread you'll understand what I am talking about ;)
 
To have the sides match and make sure they would be as symmetric as they could i made a quick template with the half circle the helmet has on the top back part. Cut it off a piece of 2mm sintra and glued it in place with some super glue.

This made it possible to shape the rough shape of the helmet not having to worry about sides getting apart.

Next comes bondo time! I bought the rage extreme to try a new lightweight filler but found out is way too liquid and decided to keep it for the refining stage. Before applying bondo, i put some tape on top of the sintra on the inside of the helmet.

And then bondoed the entire thing.

Next few steps were all about getting right shapes. I realized the helmet was way too big and wide so i had to get rid of a lot of sintra. In order not to weaken the structure i put some bondo on the inside of the helmet.

Using the same tape technique, this time i filled the inside part.

Once the main shape looked ok, it was time to add the ridged outline on the left side of the helmet. I used a 5mm piece of sintra cut using a part of the template. I heated it and glued it on top of the structure.

Filling came next to make everything look like one piece.

I used the dremel tool to get the inward shape of the ridge wall. Getting the right shape on this required a lot of work, sanding and redoing.

After being pretty satisfied about the shape i have decide to work on the raised jaw sections.

These were made by glueing together a piece of 3mm and a piece of 2mm sintra. Bevels were hand made with 180 grit sand paper double sided taped onto a metal bar. I also had to make the lower tip a little bit thicker as it looks this way in the pictures. I added a 2mm sintra chip that i will later fill and sand.

Once the raised pieces were done, i heated them to make sure they would sit perfectly on top of the helmet and glued them.

While putting them on, i realized something was off. So i had to take some part of the ridged area off.

This helmet has a lot of details that i thought i would try to sculpt with the aves apoxie sculpt i just got days earlier. Thought it might be a nice first try.

The aves is very cool. Very similar to milliput, but has a longer pot life. I might have been working in a too hot environment since pot life was a little longer than 60 minutes (vs the 120/180 advertised) and it looks like it’s going to cure in about 12 (vs the 24).


Your proyect includes prop weapons or just costume?

Everything. Pouches, sword, gun, staff. I already got my blackhawk serpa holster, desert eagle is next. Looks like that's the gun he's got in the holster on the i-res 3d renders
 

I plan on doing the arkham origins deathstroke and I plan on wearing it to comic con in September I was wondering if you think I'd be able to dull the blade and tip and they would allow that at the con or would I have to buy it and use the sheath and make the sword
