I agree, don't worry about it. You'll just have to make your own calculations from here on out so that everything matches what you now have. Not the end of the world by any means.
The horizontal beams look spot on when comparing with ANH/ESB caps, and once painted and aged the verticles will match up nicely too. All good I'd say.

As an alternative to the plexiglass, have you considered filling the window openings with wood panels that have printed starfield images applied on them (like wallpaper), perhaps with a Death Star in the front view, etc.?

Probably not, I'm currently unemployed so I have to keep extra expenses to a minimum. Would love to though. I'm really digging what you're doing and would love to see it up close. Oh well, things have to get better and maybe then I can get up to Huntsville to check it out.
Tracking down some BtS type photos and noticed the box on the floor on the righthand side of this pic... This one may actually be a tad too big for the panel size but I wonder if it's part of a set of matching flight cases and the next size down is the one we's looking for.

The case lid does explain the slight tapered edges on the 4 sections of the panel which I was previously thinking may have been just a side effect of the vac-forming process.
I think the MDF will be a better solution and will hold the weight of the greeblies more securely, the heavy duty switches are heavy.

Kid's parties would have to be a HUGE QUESTION MARK only because kids can get rowdy and start grabbing things (we had a few at the Makers Faire that needed "yanking" from the pit - lol) But in all, I think it's a good idea...
I'd much sooner trust the kids from my generation (1970's) with something like this rather than I would kids from the ADD generation (2000's+). Just sayin'...
