I apologise for not replying to your first message; I was kind of new and nervous and pretty wrapped up in my first ever build.
In answer to your question, it started out totally as a fun exercise. I got the bug to build something and I set my heart on a Stormtrooper helmet when Fierfek PM'ed me a pepakura file. Little did I know my printer was dead!
Anyways, as you have seen the pics, I have managed to totaly remove the internal structure, without damaging the helmet, so now I have a wearable, if not accurate trooper lid!

I bondo'ed the outside and I am considering glassing the inside but we will see.....gotta finish it first!!! :lol
good to hear from you two again!

By the way, I read your threads, and some really interesting stuff!!! I wish I was a Spartan...

I take it back - It came out amazing! Love the finished product. Is that tub of sandable scratch and dent filler the same as Bondo? Does it stink like fiberglass and dry in minutes?

Anyway awesome job - and about being a spartan, after working in Paper Mache - leather would be a snap and you already have the armor skills!

Looking forward to your next project.

Hi guys! Thanks again, yes it is pretty much like bondo - just a different brand. I usually hit it with my detail sander to get it reasonably in shape and then hand and to finish up.

Hi mate! Wow, that's a really nice thing to say but there are LOADS of amazing threads on here. Too many to list, in fact. A lot of incredible people doing a lot of incredible things :)

Thanks Gemini Khan! I really appreciate that. Espescially from a great helmet builder such as yourself. I have been following your Magneto build for a while now and have learned a lot from it. Hope you have beter weather there today than we have in Cornwall!

Building something that looks that good out of papier mache and thin cardboard is very impressive! I'm really looking forward to see your finished product! Since it's all cardboard and newspaper, have you considered fiberglassing it when you're done? (of course, then it would not still be a 10 GBP helmet) Love how you used the tubes to define the nose and cheeks! Keep up the good job!

Thanks SpaceCowboy! I've seen your work and it's AWESOME!!! This thread is only possible because of your incredible drawings, which, I have gratefully credited on page 9 of this thread, without actually knowing that you were a member here all the time!!! The structure has been hollowed out and will be fibreglassed on the inside at the bottom, (where it would be most fragile,) and the rest will be lined, padded and painted.

What else do you have avilable, Mate???

Hi Atlanthia,
I don't have anything more completed that I can share; I've done a full Boba Fett costume for my son, and a Jedi costume for my daughter, and some Vader parts for myself, but have no plans or anything. I started the Stormtrooper helmet because at the time I couldn't find anything on the web, and I wanted a clean symmetrical helmet (not like the funky crap they license) that could also be scaled to build kid costumes. I intended to use the pepakura printouts and create a "smooth" (non-polygonal), accurate model template, but I never had time to finish it. Ideally trooper armor could be done, too. A next step, barring my busy schedule, could be a tie pilot helmet 3D model / Pepakura (since the face-plate is already done) or an Episode 2 Clone Trooper Pilot helmet, which my son would like.

please answer. i just made a ww1 helmet with this same technique but i sanded for 3 hours and its still bad. wat did u use to apply bondo?

Hi champjb25, I applied my bondo/filler with the regular plastic spreader that they supply in the tub, but I often cut the spreader into two or three strips, lengthways, or two thirds to one third. This gives me different sizes for different areas. The secret for me is to apply thin even coats and allow the bondo to go "rubbery." I then rub the palm of my hand over the surface and any areas that are too jagged or sticking up, get rubbed off and will fall away, leaving a less uneven surface. When it is fully dry, I sand it just enough so that it is ready for the next layer of bondo. This way, I keep the sanding to a minimum and let the bondo do the work of getting a smooth surface.

I might also add that I hardly ever hand sand bondo. I have a detail sander with the little triangular sanding pads and it takes 99% of the work out of sanding.

I hope that helps, but I am sure that everyone does it a little differently. For me, it's thin coat, light sand another thin coat and so on....no short cuts, I'm afraid
