Yup, antron all the way. You can get it in different lengths of knap, but it's the only way to go. It's stretchy so you can make it the same size or a tad smaller than the foam pattern and it will stretch over it nicely so that there are no wrinkles.
The face has a seam down the middle. Once you put it on over the foam form, use a straight pin to pick it out and blend it in. You can still see it a bit on his lower lip. I didn't spend a whole lot of time picking the seams on him.
The muppet forum has lots of good tips on building some of these or at least a good foundation for building muppetlike characters. Here are a few links to getya started. The Anton (muppet) fleece they use isn't cheap either. Like 20 a yard or so give or take. SOME of the guys been finding pillows made of monsterlike fur and using the insides for stuffing if it's batting and not foam. Hope this helps.

I was told it only comes in white? Is this true or did you find it in that color? Great job, btw.
No problem. I've been gearing up to make puppets of my own. Lots of good info. and if you're serious about making them I suggest joining the muppet forum. Good stuff there and a friendly group of people too.
There was a guy on here who created awesome replicas except he created sockpuppet (irony) accounts to give himself praise. The sad part was they were really great.
I make them as a small hobby. I've only made a few, but they're very "muppet" like. I actually have one of them here with me at work (well, in my car from the last time I performed)
