Hi everyone,

I just found out about this forum and it's amazing, congratulations everyone!
I'm an Iron Man fan and digital artist, after the movies I went ahead and modelled the suits, you can check them out here:

After looking at the various projects here, I was deeply inspired to try and build at least the helmet physically! I went through quite a bit of these posts and managed to open the pep files and print them properly. I was hoping you could give me some tips...

What kind of paper is the best to use?
How exactly do I "transform" the paper model into an actual hard helmet that I can paint, etc? What are the processes and materials involved?

Sorry for the noob questions, but I'm not ashamed to ask because I'm a proud noob :) I'm really excited about this project.

If anyone needs help with digital modeling, count on me. Hope you like the Iron Man movies I posted, there's a lot more stuff on my yt channel.

latex is pretty durable if you leave it in a clump, but its not really light - i think Silicone is lighter but i could be wrong. it will need alot of maintaince tho because as latex gets older its starts to get brittle and/or saggy, so your going to need to make new boots every year or two if your planning on keeping this around a while and wearing it for various functions

Hey Berodrigues,

Nice 3D animation work! As far as printing the pep files, the best paper to use is card stock paper so you have some rigidity and form when you bend the parts. When bending the parts, if you see the regular dotted lines, this means you bend it like an arrow pointing up which is also known as "mountains" and the dotted lines with longer dashes in between the shorter dashes are the "valleys" which you bend in a "V" form. Most of us are using CA glue (super glue) which is instant bonding compared to using white Elmer's glue which takes a while to bond. Personally, I prefer the gel type super glue coz it gives me a little bit of time to adjust if needed.

After assembly, fiberglass resin (without the fiberglass matting/cloth) is brushed onto the surface of the pep form. This should give it some rigidity so that it will keep it's proper form without taping the edges or clipping them in place. Then when the resin is cured, fiberglassing the inside follows, which is a combination of fiberglass resin and fiberglass cloth or matting. Essentially, fiberglass resin is brushed on first and then the cloth or matting which is cut in managable strips, is applied then brushed on with another layer of fiberglass resin. You do this for about two layers for strength.

After the resin and fiberglassing, bondo (body filler for cars) is applied to fill in and form/sculpt the actual shape. This will be sanded smooth until the desired effect is achieved. When the desired effect or shape is accomplished, then primer is applied to get it ready for paint but the primer also helps to spot some imperfections on the bondo finish and can be fixed before painting.

This is what I know so far on how to finish this project and I hope this helps out a bit! Good luck!

And what about streght? will it be too soft to stand on it or too hard to make it uncomfortable.

About the wheight well i will add some kind of espheres to it like BB`s from airsot so it is lighter and not too weak.

@nickslick it is kind of hard in huge bunches, and the thicker it is the tougher it gets. bb/airsoft pellets might actually be worse

well its prob not the BEST work around but heres a chest peice i've got almost finnished for a commission job

i'v installed two 120mm PC Case fans where the rib vents were, a sheet of clear plastic that i scuffed up with sand paper evenly for the LED area.

i have to go back and redo that one corner and touch it up a bit but i think it came out pretty good.

if you use the search function you will find many many tutorials on the process of creating a helmet. but just to give u a quick idea, you need 210gsm cardstock to print the files on. I suggest superglue to glue the parts together as most types of glue will come unstuck when u get to resining. Once it is built you paint it with fiberglass resin. Then use fiberglass matting on the INSIDE, cut it in thin strips and make sure to push it into all the nooks and crannies, then paint the fiberglass matting with the resin to harden it. Next use car bodyfiller on the outside of the helmet to add details and make it smooth. Once it is completely smoothed and details added then use spray primer, mark off areas of different colours and spray paint. When it comes to getting it on your head, i suggest cutting off the back of the helmet under the "ear" section and acrosss the bottom line round the rear of the helmet. Reattach once you have got your head in using a hinge and magnets.


This is a very basic tutorial, as your question is not relevent to the thread, but i hope it gives you some idea of the process involved. This is only my prefered method of doing it, there are many other ways. Please have a good search around the forum and you will find all the answers to all your questions. I spent about 200-300 hours researching before i started working on my project.

So.....what type system are you gonna use to run the fans? Simple 9V battery system?

im planning on actually hooking them up to a micro controller that will run the fans when the internal heat goes above a certain temp for as long as it takes to cool the chest/head area - going to be sticking small CPU fans into the helms im building and leaving vent areas in the back of the parts where those recessed bits are and (hopefully) wraping it all up with a simple faceplate/(maybe)jaw system using some erector set parts or (even cheaper yet) cabinet door hinges.

btw where did you find your avatar? i'd like to find a bigger version of that IM helm to use in the helm im building for myself.

Hey guys! I just snagged a CraftRobo in a great deal off Craigslist. Anyone have any experience with these? I have Mel's Help Page bookmarked, so lots of good info there.

I'm planning on using the multi-pass cut method, so which blade cap do you guys recommend for that? Any other tips and tricks would be appreciated!

Is there someone who can explain how this is done? Can it be done in Pep Designer itself, or do you need to take it back to the 3D model stage and change it there? I would like to know because I like what Balmung did with the handplates, just a bit thinner profile and less of a curve and I am thinking I may have to make the calves a little thinner for myself, which I know someone else asked earlier in this thread. I know how to scale, but that changes the whole piece. I was wondering if it is possible to change size in one direction (width or height) only. Any help is appreciated.

you can do it in designer but i never messed with it

Wow I am shocked they were small and not big. I am doing the Mark IV chest so it may be different. Being that I am 6' tall I think the Mark IV is going to be just right at the default. I have the entire front part built and it looks good to me. How was the ab section for fitting? Is there room to fit larger?

Actually, the scale modification that I made doesn't change the dimension too much (26.274861), just like 0.5 inches lol. I used as a base for scale, the abs part. I think abs is the part that should be tightest. I don't wanna lose the suit proportion making the abs bigger than the rest of the suit (ironfat lol), so the scale for the abs, the scale for the rest of the suit.

Thanks for the info Tony. i may have to size mine up slightly since I am right on the 34-35" border.

Has anyone tried the Task line of products from Smooth On? I know some of their other products are favorites for this type of application, but the Task 4 seemed like it might be great for this. Very strong in thinner areas!

hum...I'm 32 waist, and it fits me exactly XD
I recomend you to use as a reference the inner lower dimensions to rescale your abs

finally got a chance to sit down and knock out the spine....turns out it was quite simple to make..lol....anyhoo it'll be up in a few minutes.....
