NFL Fox Robot Cleatus 2.0 Foam costume

Wasn't sure if I was going to make a complete costume but its been going pretty well so I thought I might start a build thread to keep me motivated. At present, I have been building the parts that interest me and that I think can be built with my skill level. This is my first attempt at a foam costume. This is probably as good a place as any to thank all that have posted before me and Stealth for his tutorial video series which inspired me to give this a try.

As a big football fan it was only natural to try to make a Football robot. Cleatus has a huge following of people that seem to hate him but I have always just thought of it as the combining of 2 of my interest! Here is a pic of Cleatus:

The plan is to go for the blue and graphite paint and then after Halloween repaint him into the Black and Gold of the New Orleans Saints. With the ultimate goal of wearing it to a home game in the Superdome.

I first started with the torso, I made the number plate and it turned out pretty good so i went on with the ab panel. Next up was making it wearable and adding stuff slowly as I moved forward.

I have been doing this by eye using only a video, the 10" toy, and whatever pics I could scrounge of the internet. Good detailed pics are very hard to come by. Good thing I'm not to worked up on it being perfect. In the end it will still be a kewl Robot football guy.

After that I moved on the the back detail panel. I liked the look of folded foam instead of cutting. Its a bit neater and produced good results for a beginner.
I scrounged parts off a bearing and a LED pulsing light for the back as well. Mixed up the texture by doing this piece on the other side of the floor tile. Here is a mock up of the final piece.

Mark the pattern on the back side, Then I cut a V grove about half the depth and folded and hot glue it together giving you that soft rounded corner.

Next up was the shoes. This is the second version as the first proved to be to bulky. I picked and old pair of shoes I had and traced the soles. Then making templates as I went along I came up with half a shoe. Its fun making one, trying to duplicate it isn't!

I did start with a helmet but that is going to get redone. This was my first attempt at making something round out of something flat. It came out kinda angular and thus will have to be redone. But everybody loves pics and failures!

Currently I'm working on the shoulder pads. Finished one but wasn't satisfied so I took what I learned from making this first one and using templates made 2 more symmetrical ones. Here is a pic of the prototype. Pics of the new ones to follow. Thanks for looking

I love it can I ask why don't a lot of people like that character just out of interest? You are doing a great job well done I want to build some thing similar to this for using with stilts will be kind of a mixture of transformer , Gundam, and other generic robots I was thinking about going down the foam route but was worried it would be to flimsy

Thanks for the comps. While I was searching for images i found lots of post of people that really cant stand him. I think it might be that they are comparing real football players to mindless machines but who know. They did a motion capture for him and had him doing some football moves and I thought it looked really good. There has been about 3 version of some kind of Fox robot but this is the latest version of Cleatus. Fox even had a contest to name the robot 2 years ago....Thus Cleatus which in my opinion really sucks and may contribute to the hatred out there. Hopefully they don't make a new one for this years football.

As for the flimsy....mine is going to be very solid and light weight so no worries there.

Hey thanks for actually replying to me Nosaint and thanks for the tip I'll definitely be trying that out on my next foam build. Oh and if you are trying to get a more rounded look to the helmet or any part try using a heat gun on it and then forming it with your hands or your knee. Hope this helps :cool

After making that first shoulder pad I realized that it was not symmetrical. I then decided to make 2 new ones. To keep the angles the same I made 2 triangle foam guides at a 45 degree angle and made sure to glue then with these in place.

Here is a quick shot of the forearm. Just the ruffed in shape for now...more later

Did some more work to the forearms today. Did some final detailing and some hiding of the inner structure. Got one about 75% done. Now to build its clone...

impressive details. what do you use for detailing?

The thicker foam I used a hot knife to melt/cut the lines in. The knife I purchased also came with 2 tips that screw in...both round, I use those for the rivots that will be added later. And I used a dremel sanding drum extended off the mount to sand in some larger circles. The real thin craft foam I just used a pen to indent it. Thanks much for the comps.

Ever get completed? I was watching football this weekend as thought this would make a pretty cool foam build also and low and behold someone already started one.
