Sounds like you've got this under control, even with the little twists in the road that come up. It's falling into place nicely.

Question - Instead of molding and casting the cross, why don't you do a run of laser cut crosses for crispness, and then mold and cast the Corpus and pearl settings?

I say this due to the fact that a model project I have been working on for a year, involves both laser cut and cast parts. The laser cutting is FAR cheaper than paying for resin and rubber.

Update:

The modifications to the mold were successful, and after many hours of casting at different temps of metal I'm finally able to get a really great casting of the cross. The only problem with metal casting is there's a lot of cleanup, and cleaning up metal castings take time. So, I probably won't have any pics I can show until either Sunday or Monday, depending how much extra time I have to spend on it.
Out of the mold it looks good, but all cleaned up and shiny will look even better!:love:thumbsup

Nice, clean work.

One detail I noticed that isn't on your Corpus, is that looking at the large picture, you can see that it looks like the legs are tied together at the ankle. A small thing, but just something I noticed.
Could be where the figurine was tied to the cross with string? Is it just me or are such also visible at the hands?
 
Update:

I spent quite a bit of time cleaning up just one cross, and then when I started cleaning up the gem settings, I thought I was going to start pulling my hair out.:unsure
So, I threw the acrylic master cross back into the mold this morning, but this time with the settings glued on. I figured since the metal was flowing better than I had expected, then there's a really good chance it could be casted with the settings on.
It takes a day for the mold to cure. So, I won't be able to do new castings of the cross (with the settings on) until tomorrow.

Here, the Corpus is not even glued on and it still stays on the cross, due to the male/female attachment. (See last pic below for more detail.)

In this pic below, you can see where the Corpus attaches. It inserts about 1/4 inch deep. So, it will hold very well when glued! Plus, if the Corpus does come off, then you'll only have one place to put glue and not have to worry about any other part of the cross being damaged.:thumbsup
