looking good. Glad you got back to this build. I used the foam indie suggested from ebay on my cyberman's legs and it worked great! Sorry to hear you had surgery!

I will be working on this a lot over the next few months as I wont be able to do too much else. I am having a tibial osteotomy, (taking some bone out of my leg and pining the two pieces back together) So I will be sitting around a fair bit.
As for the sealing, I used Plasti-dip on the helmet, it sealed it great. But I have heard of people using 4-5 coats of white glue (school glue) mixed with water in a 1 to 1 ratio. I am going to try that on one of the helmet rejects I have made. If it I like the way it turns out it will be a whole lot cheaper then plasti-dip.
Oh and the main problem with the painted helmet is I used the floor mat foam and so it is really thick and does not have a lot of room inside. Using the thinner foam and same templates keeps the helmet the same size but gives me a lot more room inside for batties and stuff.
And I am sucker for perfect seems, I need the seams to be as perfect as posible and on the painted helmet they are not as great as I would like, the helmet was the first helmet I had tried making with foam. The problem is I am never completely happy with my finished work I know I have to find a happy medium, but the helmets I have done so far are just not good enough for me. I have managed to get my templates down to less pieces which means less cutting and glueing which means less seams. A lot of the lines I will just etch into the foam.

hi buddy cracking build with the foam im about to go down the same route but will prob have to go down the pdo files as im not that good at doing it by eye,a few questions for you when u cut the foam did u find that you need to fettle them a bit to get them to join properly,ive cut out the chest plate out and some of the pieces dont sit quite right,also whats the best way to get the angles right on some of the pieces? i havent start putting my together yet as waiting for my hot glue gun and scaples to turn up perhaps why some of my foam pieces are sitting right because i cut them with a pair of scissors.it looks like your using the same anti fatigue mat as me mine is 12 mm and i think it will be ok for the body armour but to thick for the helmet so have ordered some 6 mm camping mat foam

Hi there , sorry I havent replied sooner. I use scaple blades and yes at times I have held the blade at a 45 degree angle so that when I glue the pieces together the form a right angle. Scissors do not work for me. I can not get a clean enough cut. I used the thicker mat for the first helmet i built and a lot of people have said it looks fine. but i am making it again using the thinner foam just so I have a bit more room inside the helmet for wires and lights.

Here is a pic of the test look for my new Ironman eyes. I am going with EL tape instead of LED's it gives me more room inside the helmet.

Did a little more to my Ironman helmet today. here are some close ups of the new one compared to the old one. I think the lines are a lot better on the newer one.

Jamie, that is looking great. I'm so glad the EL wire looks great, I'm just surprised it's not used more often in builds. Just for grins you should take a pic of you with your Batman cowl on with the Ironman upper armor..
 
LOL that would give away a bit of the new batman design I am working on. I agree with the EL stuff I am just now discovering the stuff and love it. I am suprised it isn't in more builds. I am planning on using some in my batman armor, but I don;t want to give too much away about that right now.
 
I'm very excited about that build as well. You do great foam work and I'm amazed how you and some others here can manipulate foam to look like what ever you want.
 
Finaly finished the back of my IM helmet yesterday here are the pics. I still have to finish the eye's inside but the actualy foam work is done.

The painted one is the first one I built, the middle one is the second one (the one in the photos with the new body), the third helmet is the newer one I am building. The lines are much better.
