I know it costs a little money so not much good for a scrap build but you can buy a purpose designed sealer in the uk for MDF that allows sanding and painting without getting the fluffing. Have got some but never got round to using it.
Any chance you've got a name of this product? I work with MDF ALL the time for making weapons like this, and having a product like that sounds like something I would use all the time.

Ok, on the molding front, here's where I stand:
Right now this is one solid piece, but there a
TON of seams/undercuts/little crevices where the silicone would seep in and make my life hell when dropping it into some rubber. I could clay all the seams up and give it a go, but silicone also has a nasty habit of tearing off loose paint, like my acrylic weathering. I think it would be a better idea to build a second gun without all the seams, thats more purpose-build for molding. This would add a lot of time, but if the interest is there I will consider it. I already tried to mold my Portal Gun a while back, and the damage caused during the process makes me think twice about doing something like that again...

for your lettering, do you make your own for most pieces? or do you buy premade vinyl stick on lettering?
I designed the lettering in Illustrator, then sent the vector files to a vinyl shop that cuts my letters for me. These were done in some scrap, since the color didn't matter.
That is definitely up there with the top 10 builds in the history of the RPF! Sweet!
Now
THAT is some high praise, but I think there's a lot better stuff out here. This is just some fancy MDF carving, but I'm getting there!
