OK, newb questions here. I have seen more and more of this type of iron man helmet creation, how do you guys go from a foam cutout to a rigid piece. Or is there some kind of thread describing the process? Thanks I am curious and want to try it out.

Well, actually Gemini didn't work with foam, but with Forex, a sort of plastic sheet that is quite rigid, but can be bended and shaped when heated:)

Yeah, Forex (or "Sintra") is a foamed hard plastic. It's rigid, and has a smooth surface, but inside it's porous. Think "hard plastic marshmallow".

So, the result is a sheet that is lighter than solid plastic, but can be shaped (so long as you don't heat it up TOO much) and will be nice and rigid once it cools.


...sure wish i'd known about it 4 years ago when i went as Gambit for halloween and tried making Greaves out of heated plexiglass. Don't do that btw, it's a bad idea.

Yep, tried that too something like 10 years ago...
I first got to know about forex in 2002, got started by a friend with an awesome bobafett costume and never looked back :D

I found a way to repay him for the kindess few weeks ago. He's a huge IM fan, so I just thought he'd like to have a gift that looked like my helmet :D

I was wondering that too, i know you had a thread at one time where people were recommending different kinds of scribes to use to etch the lines. Did you settle on something?

I used a flat tip of a perfecto Knife. I also used paper tape on the bondo to draw the line and then scribed it with this tip. After that you use the head of a really small file to make the groove deeper. Hope this helps!

Has anyone tried using this template with cardboard? It would require more work to reinforce than sintra, but would still be simpler than Pepakura. If it works well it could easily be the fastest, cheapest way to crank out a helmet (but we've all heard the "pick 2 rule", and you know which attribute you'd be missing ;))

hmmm, you could do it, but the sides would be too LIGHT. You'd get plenty of valleys and stuff like that. I would not recomend that ;)

Has anyone tried using this template with cardboard?

I did, last year. The face is the most difficult part and why I abandoned that direction. You might be able to get some better complex curves for the face by wetting the cardboard, but it was all too much work for me.

If you decide to try this, I recommend wood glue. Takes a little longer to dry than some other glues, but it soaks into the cardboard well, really reinforcing it.

I got mine from Gemini several weeks ago and it is an awesome job !!
I didn't have the time yet to paint it but i can't wait to do it...

Like i had already said to Gemini : This guy have gold in hands !!!
