I think I know how to do this right up until I have to build the hard shell mother mold. I feel like this'll have to be a two-part mother mold unless I really go crazy with the Rebound 25, but I haven't figured out how to separate the halves yet.

Here is how I did mine. The outer two piece shell on this holds very very tight, almost too tight actually. But it works.

I just stick the wood blocks in there so I have a nice flat surface to hold the bolts in place.

Thanks for those images, @Hammerstyle. I have Plasti-Paste from Smooth-On for this purpose, but the idea of using wood is a good one. I might try a bit of MDF that I have layin' around.

I think I'm at the point where I need to add some registration keys and a final coat. Maybe? I may have to smooth the edges of the rubber a bit onto the green tape so I don't have an undercut to try and build the master mold over first.

Crude registration keys and a thicker line down the middle for me to work with.

The way I have seen this done is to grab a sharp knife and score a thin line straight down the middle of the seam through the thickened middle section, about 1/8 of an inch deep, and then stick a ton of index cards / playing cards / whatever into that seam so that I get a dividing wall. Then I'll put sonite wax on the rubber, mold release the whole thing, and cover it in a layer of plasti-paste so I start making my mother mold.


This is what I'm referencing, basically:



The alternative, as I have seen it, is to simply make a clay wall on one side that you brush up against, which I imagine would also probably work just fine... save for the fact that most of the clays I have don't seem to stick too well to the rubber.

That is 8 hours of printing so selling them is impractical but you can upload the file to Shapeways (once I upload it) and they will sell them to you.

Sounds great to me! I've purchased 3d prints from Shapeways before, I've never had any issues with them, and their prices are pretty fair!
