I think I know how to do this right up until I have to build the hard shell mother mold. I feel like this'll have to be a two-part mother mold unless I really go crazy with the Rebound 25, but I haven't figured out how to separate the halves yet.

Thanks for those images, @Hammerstyle. I have Plasti-Paste from Smooth-On for this purpose, but the idea of using wood is a good one. I might try a bit of MDF that I have layin' around.
I think I'm at the point where I need to add some registration keys and a final coat. Maybe? I may have to smooth the edges of the rubber a bit onto the green tape so I don't have an undercut to try and build the master mold over first.

Crude registration keys and a thicker line down the middle for me to work with.
The way I have seen this done is to grab a sharp knife and score a thin line straight down the middle of the seam through the thickened middle section, about 1/8 of an inch deep, and then stick a ton of index cards / playing cards / whatever into that seam so that I get a dividing wall. Then I'll put sonite wax on the rubber, mold release the whole thing, and cover it in a layer of plasti-paste so I start making my mother mold.

The alternative, as I have seen it, is to simply make a clay wall on one side that you brush up against, which I imagine would also probably work just fine... save for the fact that most of the clays I have don't seem to stick too well to the rubber.
