hey guys, i was hoping i could get some good advice,
i read a few tutorials on how to install helmet fans, but most of them seem rather.. varied.

in your opinion or experience, what's the best way to power and install a cpu fan into a helmet, for your costume?
 
You've probably figured this out already, but after reading your NCR thread, I figured I could at least offer my experience up.

I made 2 for a mascot costume. Each one consisted of an 80mm cpu fan, a 9volt battery, a small switch, a 9V battery holder and 9V plug, and a fuse and fuse holder. Everything was bought at Radioshack except the fans were from a spare parts store.

I got a switch small enough so I could mount it within the square corner of the fan casing. The fuse is to reduce the risk of a fire in the helmet. All wires were soldered together, the switch was screwed into the casing, and everything else was hot glued in place around the periphery of the fan. Overall the assembly wasn't much bigger than the fan itself.

I used a small 45mm blower fan in my helmet with a small switch and two double-AA battery packs. I'll eventually get a second one installed for a little bit more air flow. Here's a quick picture of how I have things mounted.

Because the fan exhausts on the side and top is the air intake, I mounted the fan to the right so it would create a cross-breeze around the inside of my helmet. At least that's the theory :)
