I thought I'd share a timelapse video of how I put together a Hunter helmet from Destiny using a template designed for EVA foam.
Some of the things I like to do, which are different than what I've seen previously are as follows;
This video simply shows the putting together of the shapes so you can see which piece goes where, normally I would sand and dremel pieces as I go so that my finished result is smooth and sharp in the relevant places (I'll provide an update of the final helmet when it's finished).

Some of the things I like to do, which are different than what I've seen previously are as follows;
- Print my template onto adhesive paper, cut the shapes out and then stick the shapes to my foam before I cut my foam shapes out. This removes any distortion in the shapes that can occur when tracing around shapes using a Sharpie. To then remove the adhesive stickers I simply soak the shapes in warm water and they peel right off. Let the foam dry and you're good to go.
- I use Copydex glue, a contact adhesive much like Barge but without the toxic fumes. Copydex has a longer work time meaning I can leave my pieces several hours(even overnight) and they will still stick together. Plus with Copydex if I make a mistake i can prize pieces apart, remove the glue by peeling it off and then re-apply. No messing with respirators or hot glue guns here.
- I like to use a decent pair of sharp fabric scissors to cut my foam. I find it so much easier to complete the 45 degree or so angled undercuts using these scissors. I do, however, use my Xacto knife and metal ruler for the straight edges and the 'hills' and 'valleys'.
