wow!! you guys are all amazing! i have seen some incredible builds these last two days lurking your forum. i have been doing research on how people have built ironman suits i have seen everything from the pepakura + fiberglass, to building a suit out of trashcans! this foam looks to me like the most user friendly approach with the best payoff. anyways, i would really like to get these pepakura files for the foam templates. but i have a problem. 4shared absolutely will not work for me. (yes, i even signed up for an account) it just goes to the 20 second screen and sits forever. is there another host that has these files anywhere?? i plan on making a suit roughly based off of ironman. but i want to start with the helmet. anyways, any help would be greatly appriciated and if it starts to come together half as well as i hope, i will start a thread and keep you all updated! thanks for any help!!

Well, I finally got the templates printed and began creating te helemt!!!

As for where to get foam, if there is a harbor freight near you, you can get the floor mats. something like 12 sq ft for >$10. It is around its a little thick, something like 10 mm. But that will work great for the bigger pieces. Lots Of people here have used those to great success. Walmart sell "craft foam" but is like 1 or 2 mm thick... For a great selection and good price, check out "wandys foam" on eBay.

ok , the perfect foam is the anti stress mat roll for industrial use , you can find this on your hardware distribuitor .."wall mart , leroy merlin ,etc" this is for use behind hard machinery (laundry for example)and floor.

when you cannot find this product the very cheap alternative is foam gym mat (decathlon), or foam camping mat , this is use for my in my suit and is very easy for cut ,but the paint work is very complicate for find perfect finish ,because is not regular finish and need more coat work or resin before painting

Hey there Rhade -- to help answer your question, here's a pic of the helmet top from my assembly.

You can see where I cut into the foam (as shown in the template) to form the curve. I also used heat to help shape the curve (silly as it sounds, I used a hair dryer on high); that seemed to prevent bulges in the foam as I glued each seam together. Hope this helps.

Thanks for the response, Gladiator. Sorry it took so long to reply, but I just moved into a new house. I have a follow-up question for you. Are you using the heat before or after gluing the piece, and what are you using to bend the shape?

What is the best way to connect the hand plate to the glove so it can bend back and still stay in line with the other pieces?

Hey Rhade, hope your move went well. Re: your follow-up question, here's what I did. I first cut out the foam piece (with notches cut out per the pep. pattern). I then applied heat to the piece (which made it more mailable) and pressed it over a ball as it cooled. After it cooled, it held the curve. I made some minor adjustments by applying a little more heat, and flexing the foam by hand while referring to the 3D model. I glued the segments together after that. That's basically it; it's just the way I'm doing it for a few particular parts based on suggestions and tips from others. It didn't take a lot of time, and so far I'm happy with the results. That is exactly what I needed. Thank you so much for the input Gladiator! This will make the top of the helmet so much easier!

I m using 3mm foam so i m afraid the shape won't hold as well if I were to chop of the back end and use the magnet method.

How about if I split the back in the middle n attach back w Velcro. Some what

What did you use to coat your pieces in to make it that shiny? Did you cover it in a resin or plastic paste?

First, I attended Florida Supercon this weekend, it was a lot of fun. I went in my updated Iron Man and got some really good pics. I even won best prop in the costume competition. It was really nice seeing on how much everyone enjoyed the costume. I told alot of people about the RPF and gave thanks any chance I could to the people who have made these wonderful files.

My second comment is this. I have this weird issue with the knee area, my thigh and knee do not line up whatsoever. Can anyone take a look at these pics and tell me what the heck I'm doing wrong? I'd greatly appreciate it. The picture with Lady Loki shows my issue best. Thanks for any help.

Isn't it supposed to cover your entire knee in armor when standing completely straight like that? I would just comment that it looks like you are missing an entire knee piece.

yeah pretty much, I think the lower legs are just far to short, but thats why I'm wanting to ask smarter men than I.

i see ,but i think you lost some piece behind the thigh connect to shin piece.



in my suit i resize the knee area making some test and many of patience.

the paintwork is not finally this is only a photoshop colour test i only need finish my shoes but i need some help ,i cannot adapt to real shoes ,hahahah

I coated it in elmers "glue all" and water mix, then krylon fusion red and an extreme metalic red

It looks as though you are missing the section that fits at the bottom of the shin, just above the boot.Did you happen to add any additional pieces to the top of the shin that increased the gap you have there? Impressive suit btw.
