Now I start my own first project :)
Has someone tried to build it with a 2mm foam? Or is it to thin?

You'd have to read through the thread, but I believe someone mentioned that the thinner foam doesn't hold it's shape very well.

STEALTH, do you mind showing up close pictures of the Plasti Dip along with a final painting on a piece? Do you use that plastic-specific spray paint that has a bend to it? I noticed that Plasti Dip has a mix-your-own-color set. It'd be cool if someone could figure out the right combo for the colors we need so that the whole suit could be done in Plasti Dip.

I may be wrong but I am almost sure the plasti dip to use is the spray kind. The mix-your-own colors is a can that's used mainly for dipping.
I used the red, white and clear plasti dip sprays to seal everything then sprayed it with the desired color.

I used 4mm & 6mm for most of the build. Then 1/2 inch for the chest and back...

I wish I used 6mm for the entire build because all the 4mm pieces ended up tearing.

Thanks Sterling, I'm just glad we are a sharing community. When I first got interested in making my own suit, I came across some p90x using pop rivet loving individual who didn't share any pointers on how to even begin to do this. I think it's safe to say that these suits that us mere novices are churning out are better looking and way more proportionally correct than said individuals.
I do know of said individual, and you are correct these suits are splendid in quality and design.

I prefer 6mm foam for this build and use 2mm foam for details that you can overlay on top of the 6mm.

+1 on the 6mm foam for most of the suit. Chest, Back, Arms and Legs, and Helmet. I stuck with 6mm for the chest because I had a lot of electronics mounted in that section that needed the depth.
a. PA system with serious volume
b. wireless microphone receiver so I did not have wires to the helmet
c. EL lighting driver and associated batteries

I will recommend 3mm for the abs to keep it tight and so you dont look fat. I deviated from the design files for the abs. I started with two large 12x17" 3mm sheets, one for the front and one for the back. Then cut out the panels per the design files in 3mm and glued them on the sheets. This gives the detail needed but keeps it super thin. Then after last fitment before paint, I cut off the excess 3mm back sheet. Made for a great fit and it was thin.

Also 3mm for the cuffs, neck, inner detail and some outer detail.

2mm or 3mm comes in handy for internal bracing, I call it strapping, on the 6mm at high stress seams, like the feet openings, inside of helmet, etc, where you need some additional strength, but you dont want extra thickness.

All these foam suits are awesome builds. Love all the pics of people going out and showing off their work! Its well deserved. I have a question though. I totally get that foam is quicker to build and comfier than traditional fiberglass/bondo builds. With that said are there any pieces to the suit you guys feel would be better built with the traditional fiberglass/bondo method? Like say the helmet or pieces that are going to take a beating more than others?

I would say that the helmet is the only thing I personally would build in fiberglass/bondo. Maybe the palms and fingers too.

But that's the beauty of building, you can do whatever you want. Some people may prefer an entire foam build, others a fiberglass/bondo build, or even some sort of hybrid.
 
It's funny because I actually started the build with intention to do it in fiberglass and bondo. I made robo's helmet, biceps, forearms, and shoulders. I resined the helmet and it turned out to be a disaster! I mean it wasn't that bad but it seemed like sooo much extra work.

Then I just so happen to stumble on Stealths YouTube page. I discovered the foam build and never looked back.
I redid EVERYTHING! Even the helmet. I attached a picture of my first helmet/mess.

Foam is king for me. But I want to practice more with the fiberglass.

Thanks for the Mod Pudge tip, I will try that soon :)

I agree to not strenght the foam with fiberglass or resin, but I'd like to try on the helm I did this weekend (it's just to test the foam build :) ). I can buy some Smooth-On plastic liquid , it can be used indoor and could give to the helm a good seal-hard base and eliminate the cracks (at least the helm could be left hard).

I will try and let you know :)

Your suit turned out excellent Jay! Very well proportioned!
I'm a bit worried that mine would not be proportioned to my body. How tall are you? I'm about 5'8.5".

I'm amazed that your build is foam - the finish looks so clean. Are you going to be building out the gauntlets with STEALTH/Robo's files? What was your finishing process for the smooth look?

Edit: Just saw them in your costume build - looks great, hopefully my paint job will turn out as well as yours!

thx guys, i'm 5'6-5'7 and i i bought the gauntlets from zabana just need to finish painting them and putting them together.. i really want to make some out of foam since the gauntlets i got are a lil too big for me so its harder to hold stuff, i painted the same process as indie just realized that not to put too much dark metallic because even without a clear at the time the paint will crack if there's too much of it =\ , in the long run after wearing it out the cracks get less noticeable with adding the weathering look and more and more small lil cracks appear its less a big deal

also as a tip to everyone.. if your building a mark iv don't paint the thigh's gold first.. should always paint the red first then gold after.. now my red on my thighs are a lil lighter than the rest of the suit =\
