DEADMAU5 Mouth Grill Help!

So I'm making a new deadmau5 head for dragon*con this year and I've made a few before. The only thing I've never been able to perfect is the grill/mesh material that's used for the mouth. I know he uses construction fabric for his old ones [see below]

I've been able to get the stuff pretty cheap at Home Depot but can't make it bend into a sphere like I need. I was cutting into a pattern but that doesn't look right. I even tried bending it around the 14" globe I was using for the head.

Does anyone have any suggestions on how to bend this stuff so I can make a sphere out of it?

Have fun. That stuff is a ***** to work with.

I said screw it and bought another sphere, cut the mouth on it (cutting it into one big piece), and drilled holes into it before wrapping it with athletic mesh. After that I made some brackets and placed it in for the mouth. It turned out pretty well and breathes decently. Although the next mau5head I make will have a cooling fan out back.
 
For the head that I did, i used just a spool of 14g uninsulated wire. Drew out the grid the way that I wanted it and overlaid the wire on top, using jbweld to attach the wire together.

Came out looking awesome... but sadly, as it did involve drunken Halloween shenanigans, the head was wrecked before the end of the night and I have ZERO pictures for some reason.

Hmmm....not a bad idea. If I have some extra time to work on this....I might just do that.
