Cyberman in FOAM!!! - WITH PATTERNS!!

Posted a WIP pic over at the cyber legion Facebook group. But figured I'd post it here too. Finally getting back to this project after three months of it sitting around in my garage and I have to get this done sooner than later. Im in the Navy and depending on my underway schedule, I may or may not be going to SDCC.

Using smooth-on Epsilon and bondo for most parts. You can see the shiny boot with just the base two coats of Epsilon. Everything else has been bondoed and primed. Helmet is pep (epoxy/glass/bondo) with a craft foam faceplate to add some missing detail, the rest is foam. Mostly the JF custom files, I had those before wondersquid released his, but I'm going to rebuild the shins and build gloves with his templates. Thanks wondersquid!

May I ask what you used to cut down the multi-layers craft foam to get such a perfect edge? This is simply amazing work! I'm very impressed that everything is yours!
 
Ah, dang, I suspected as much but was hoping for a different answer! Thank you so much, and again, this is simply amazing. The stuff where they grab a pattern online is cool, but it's a whole new lvl when you make the pattern yourself!

Experimenting with lights for the mouth. I used a small piece of perspex with holes drilled down from the top edge then drilled a larger hole to recess the L.E.Ds. The lights are a string of battery powered Christmas lights stripped down to 3 LED. I'm working on a simple switch to turn them on and off when talking.

Miki, I cut mine with a sharp knife at a 45 degree angle and took my time. Practice on some scrap before attempting the piece.
 
You could carefully cut all the layers the same, glue them together into the big block, then sand with a 150 or 220 grit sand paper, that might give you something similar.
 
If you are responding to me it is the 2005 design. In your original photo there is a lot of glare on the rear view and I can't see how the ridge is done. Thanks.

Aaronhawksley - I'm not sure what you mean, is the white foam too glaring? I have construction photos, but as far as finished stuff, I need to make another helmet if you want a better view.

Thanks for the patterns wondersquid. This is my first attempt at using foam... so many mistakes but learning as I go with each part better than the last. My previous attempts at cosplay has consisted of making a Vashtna Nerada costume using the pepakura and fibreglass method. I have an old Cyberman voice changer and still have the the rear section of the Cyberman voice change to do, bondo, and paint.

Can anyone tell me how they joined the rear section of the front chest piece - hot glue (I think this will just pull the joint apart when fitting), or, velcro with someone joining together the piece once fitted?
