As I said in the beginning, the visor that came with the helmet wouldn't work becuse you couldn't actually see through it. I wish I could get a picture of what it looks like but I couldn't get it to work. I was a little nervous about this since I only had 1 day left to finish!
So I picked up some Polycarbonate from my local home improvement store, I would have liked it a little thinner becuse all they had was 0.093" but it worked out. I went with PC over acrylic becuse I have had acrylic shatter and I didn't want that near my sons eyes, PC is much tuffer stuff.
First I made a pattern from the original visor and then adjusted the bottom to be more like the one in the movie, I cut this out it out using a fine tooth blade on my scroll saw. If you don't have a scroll saw you can use a cut off wheel on a dermal but be carful becuse it will start to melt your edges.

As you can see the original lens wasn't even on both sides, nothing on this thing looked like anyone thought about it at all so why would this be any different. So I evened it up and then using my heat gun on high and a pair of welding gloves I put the curve in it going from right to left, leaving enough at the top to make tabs that will be riveted on with the blast shield. We will curve these tabs to the couture of the helmet after we cut out some excess.

Now all trimmed and the tabs curved over, I knew I would get some puckering in the corner so I made sure this would be hidden. Now time for the tint.

I was working on all this while the paint was drying on all the lettering and striping, I will save that for the final reveal.
Once the tiny was on I riveted it up, added the foam ear pads back in, glued some fleece in areas his head would touch. And then it's time to stick a fork in this one becuse it is done. Cue intense reveal music!




It it was about 1:20am when I wrapped this up so I had to resist the urge to wake him up and show him, but this was his reaction this morning.
