thanks for all the kind comments.

so, today we cast bronze and aluminum and of course the helmets were cast too. unfortunately the surface is not really perfect everywhere. some areas are looking really rough and i don't know why, so don't the founder. well its not as bad as it looks on the photos, but means a little bit more work: sanding sanding sanding. and welding. just started a little bit today, but that will be my job the next few weeks. on the other hand, all the deep areas and fine details are looking well. thats good. the cast in nuts are working also very well, so i can screw in everything perfectly. i already got some visors for welding to put in as lenses and orders a green mirrored motorcycle helmet visor for the free helmet.

well here are some pictures now:

after we ve put all the molds out of the oven, we had to pack them into jute drenched in fresh plaster to stabilize the molds. as i said, the material is pretty soft after the burn out process.

while preparing the molds, the aluminum is melting in our induction oven (without any flames, just by induction. pretty fancy)….

after the plaster is hard, we can lay the molds to the side and vacuum clean the funnels.

than we cast the liquid metal into them.

30 mitutes later the metal is already hard and we can break up the molds.

to clean everything up, we use a high pressure water cleaner.

still fits my head. lucky, because sometimes a cast can be smaller up to 2 percent.

well, as i said, I'm a little bit in anger that the surface is so rough, but at least, you may imagine what it will look like at the end. i can already imagine the look of the free helmet very fine. in my opinion, the alumium fits very well to the movie.

thanks again for the nice words. but theres a lot of work more to do:) SigsegV: the weight is about 4kg/ around 9pounds. pretty heavy and i must say i could have worked thinner, but I'm always afrait of getting to thin.. anyway, its heave but in my opinion still wearable. maybe not for 3 hours thou..

Wow, that's excellent work. It's a real shame the surface turned out so rough, but so long as it can be fixed it's not the end of the world. Looking forward to seeing more!

the results after a day of sanding:

dome is mostly done also these part on top. the area around the visor is done too. so i guess in about 1 week i should be done with the metalwork. hopefully. i hope i can colorize the 501. and the shock trooper in middle of december.

First, just the casting of this existing helmet in aluminum looks A-MA-ZING, wow! I so want one, very very badly. Or at least to touch it and feel how cold it is. :) Couple that with what looks like the start of a really incredible and unique interior sculpt (which I've not seen done before) and this may be the coolest helmet I've seen on the RPF. Just wow, I don't know what else to say. Definitely watching this thread!

As to the recasting thing, what a joke. What you're doing is fine, and not at all unscrupulous. Should one have to scratchbuild each and every greeble, or is it ok to use model kit parts? What if you need more than one of a particular kit part, do you have to buy more than one kit, or is it ok to copy/cast that greeble? What about using existing things like a Graflex to make a lightsaber? This is no different. Keep at it!

I can't wait to see more!

I think the whole recast thing is blown out the window on this, its a mr lid anyhow. This lid is crazy cool. Been watching this thread with total interest. Intensive process but soooo worth it. Cheers for sharing the process with everyone, the results look fantastic!!!! I think a Commander Gree with polished metal would look killer ;)

Absolutely amazing! What are you using to sand all the detail sections of the aluminum? I'm working on an aluminum knife prop at the moment.

Yep, just subscribed to this thread, those are amazing! But I've gotta ask, aren't they pretty heavy to wear? Guess it's worth the neck work out either way cause these are just awesome. Next you'll have to do a Jango or Boba Fett version!

so i just use normal sand paper for sanding starting with 80. for the bigger areas i use also an angle grinder but at least its always handwork to get a smooth round surface, especially for the dome. for the sharp details i use files (i have to get a special aluminum file though). i ve got some special files for goldsmiths too for the details. these are very good and you can work pretty precisely with them. they also don't stick too much with the aluminum too, as files normally do very fast. thats the main problem with aluminum though. too sticky with the tools. so sandpaper is always better. i ll post a picture of the mini files below. yesterday i also bought a green visit for motorcycle helmets for my gree one. and i already have 2 protection visors for welding which matches perfectly. absolutely black from outside and you can see through it pretty well. all made out of polycarbonate which is a little bit more resistant against scratches and 2 to 3 mm thick. should be pretty stabile. the fabric for the interior is just an 6mm air mesh in black, what all the other stuff is laying on.

oh, and jamie staff: very nice build! awesome endoskeleton! how long have you need to build that?! u just burned the polystyrene or made you negative molds of the parts? must be pretty heavy istn t it? my helmets weight around 4kg/ 9pounds. i think sand casting could be better also for the helmets. just the details and the weight is a little bit problematic.
