Oh. I was thinking that Bondo may work, but I've never actually used it before so I'm not sure how well it would work with the foam. Either that or maybe fiberglass.

None of those are flexible. Bondo and fiberglass are for pepakura.
Foam needs to stay flexible. Search for foam builds and see what others are doing.

Thanks. I did a lot of searching on this board for information before I started.
There is mostly no reinforcing and rely on the layers of foam to hold itself together. In some high stress areas (joints) where tearing could occur, I hot glued some fabric onto the back of the foam.
Mod Podge is used to seal the surface of the foam to give it a smooth finish before painting with a flexible paint. It doesn't really add any strength to the foam.

spandex type cloths makes a great reinforcement choice

Mod Podge sounds like scenic glue use for all types of things in theater and on sets.

anyways i was thinking of starting to make my own but...seeing all these amazing costumes kinda deters me lol.
i was thinking for the base is it best to start off with a wetsuit? like a fullbody neoprene suit? or is it better to get a fullsuit of silkscreen and print on the hex design and cutout bits and pieces from there?
thoughts?

Depends which character and how much foam to fabric ratio is. If I were to do rinzler, I'd probably go the wetsuit route. For sam, I'd probably go fabric with foam panels.

Even for Rinzler I wouldn't say wetsuit. I'd go with a simple black unitard (or if you can get that cool gird pattern). Running around in a wetsuit would kill you with heat exhaustion.

What a great read and compliments on how documented the whole thing. Thanks for posting this. I am an animator, and I worked on the movie animating the lightbikes, light jets and the disc battle shots. I love seeing peoples interpretations of the costumes and props.

no, I just painted it with krylon fusion.
plastidip would rub off.

You mentioned awhile back you watered down your mod podge, and used several coats of it on your foam (plus plastidip) to achieve the awesome look your costume has. Did you actually measure each part water and mod podge, or did you just add water to the bottle?

No I didn't measure it out. I just poured some into a container and added some water to thin it and brushed it on.. I don't think it's crucial to get a perfect mix ratio. You just want it thin enough that it smooths down on its own leaving no brush texture. If I make it too thin, I just add more coats. It's really hard to make any mistakes with it. I lost count how many layers I have on it. I've plasti-dipped over mod podge and plasti-dip again and mod podge again just because I needed to patch an area and I can't tell any difference in the number of coats.

You used the matte finish mod podge, correct?
If so, how were you able to apply coats of it after the plasti dip
and still make it look black? Since the mod podge is white...
