Yes the costume does prohibit movement especially around the shoulders.
The chest/abdomen is one piece so bending and crouching is difficult. The hip panels are velcro'd so I can remove them to reach my pockets and sit down. Pre-made armor would be much easier, but I was trying to replicate the concept drawing. If you want mobility, the foam panels would have to be separated by flexible material in between.
I used the standard 2.3mm EL wire with tails, instead of the hi-bright 2.6.
The white 1/8" plastazote foam came from a medical supply place and I used a lot of foamies from Michaels as well. It was surprisingly warm under all that foam with just underarmor. I would not wear a wetsuit without a lot of large holes cut into it to breathe. But then the edges of the wetsuit will curl and not hold it's shape well. With foam, I would use lycra underneath.

I will probably revise the shin/knee pads for SDCC since they seem a bit too bulky and not as streamlined like the rest of the costume. I have 6 months to convince my kid to go as tron character instead of wolverine. Or I might have to do a tronitized wolverine.

Steve!!! wow man... I LOVE IT! I plan on doing Rinzler here soon and this is definitely inspiration for me. So much amazing information and talent on these boards!

you said your batteries expected to last 8 hours, at 8ma per meter.. How much EL wire did you use? I ask cause I am looking at making CLUs robes which can potentially use a 30-35 foot section. (10-11 yards) for a section if my planning goes that way. I am just curious into exactly how many batteries i am going to eat up.

I think it's 4-4.25" dia. The disc should slide on halfway.

It's about 35' and the batteries are still going after 2 meets.

Major progress over the holidays.

First the identity disk.
I got some SMD LED strips for cars and converted them to work of 3 volts. They were wired in series of 3 with a resistor inline. I rewired them to run all the LED's in parallel off the same (2)AAA batteries running the inverter for the EL wire.

I finished up the lower foam pieces and mounted them with elastic bands to allow for flexibility.
The upper body has been sealed with mod podge and painted with plastidip.

I should get EL wiring added to the the front and shoulders in the next few days, then I 'll get started on the thigh and knee pieces.

...im planning on making a tron costume but im having a hard time finding a place that sells El Tape. ive done some research on the Tron costume and instead of using El Wire they said to use El Tape. also what is the proper way to glue the foam parts to the spandex?

What about the eletric issues? How much battery you need to make the el tapes work?

And another question, where did you buy the El tape and El wire?

Twinight, very excellent howto read on your suit, especially noting details with the wire mounting, the layering, and the detachability methods. I'll be using this as a reference when I myself reach that stage. I do have one question regarding your body armor: how was it when sitting, did it act weirdly or pull on stress points? How did you tackle that part?

I had no experience gluing foam to spandex, since the costume is entirely made of foam. EL wire and 12V inverters came from Glowsticks/ Electroluminescent Lighting/ EL Wire/ Glow Neon Lights
The hip panels with the circles opened up at the front and all the lower panels are attached with elastic bands rather than glued to the foam. That way they can be folded out of the way when siiting. Even then the joints are stressed and starting to tear. I staretd reinforcing them with fabric strips on the back side for tensile strength.

i've read the entire thread lol...

soo i got the rinzler disc and i thought that it should have been red, not orange (i've always seen the black guards and rinzler as more red than orange in the movie) so i read your advice and i used testors transparent red paint.. the thing is, it's not drying, unless it's not supposed to dry yet, it's been a week.. every time i touch it some paint comes off on my fingers, but it still looks good (except for the fingerprint).. any suggestions?

did you clean it with denatured alcohol before painting?

Is it in a warm area?

it's been listed as red, red-orange, and orange everywhere, it seems
that all of these publications can't seem to agree..
also, it would make sense that it would be red because in the first movie
the main colors were red, yellow, and blue.

the movie mag also lists white for users (and quorra), and silver for the sirens and zeus...
white for users would make sense if sam wasn't blueish white at points...
i think the way they presented it in the mag was weird...

i didn't clean it with denatured alcohol, i was unaware that i had to..

it is in a warm area, but the instructions say to dry at 70 degress..

You can try painting over it with a clear acrylic. I think I had the same problem, but I blamed it on a 7 year old paint can. I ended up airbrushing it instead.

Mod podge is really a water resistant white glue.

Hey, I love how you put this costume together, especially seeing as you've never done this before. I have also never made a costume before so I'm going to use your work as inspiration.
I was wondering how you reinforced the foam after you had it shaped? I've reads bits about something called Hodge Podge...is it as easy as adding a few layers of HP over time or is there a complicated layering process?

Thanks. I did a lot of searching on this board for information before I started.
There is mostly no reinforcing and rely on the layers of foam to hold itself together. In some high stress areas (joints) where tearing could occur, I hot glued some fabric onto the back of the foam.
Mod Podge is used to seal the surface of the foam to give it a smooth finish before painting with a flexible paint. It doesn't really add any strength to the foam.
