I'm worried about durability and want my armor to last for years. What do you think about using neoprene sheets or some other material instead of foamies?

neoprene is definitely a lot more durable and stretchy, but it's difficult to make it keep a certain shape, since you can't heat mold it. If you glue it to something else to hold a curve, it may work. Foamies won't tear if you use floating panels with stretch fabric in between. It's vulnerable to tearing and punctures. but if you design it as a rigid panel, it will last longer.

The disk was airbrushed with some transparent red paint I had left over when painting a bicycle frame. Tamiya (clear red) transparent paint from a hobby store will probably accomplish the same thing and it comes in a rattle can too. Airbrushing is much better since it doesn't lay down too heavy a coat which can get sticky on rubbery surfaces.

Here's a long overdue update.
the costume is pretty much complete, since I ran out of time to work on it.
I felt that the channels needed something to make them stand out more than just bordering with EL Wire. Red reflective tape would look to bright. Black reflective tape would look fine until a camera flash, then the red el wire would be washed out in white.
So I used the mylar film that I had, but I painted the back black to give it a grey appearance. Subtle and doesn't detract from the EL wire.

With the upper body done, all I had left were the legs. I already had the boots and I painted some field hockey knee pads I had black with plastidip. I had to run some wire, but didn't want to mount it permanently to the boots or pads. So I made a another foam pad to go around it which held the EL Wire. I tried to style it somewhat like the concept photo and the actual screen lighting. Here are the pics.

Lastly is the staff. A 1" aluminum tube and PVC ripped in half to create the channel for the EL Wire. Unfortunately the cut wasn't straight enough to get the jog to be symmetrical, so I need to get some more PVC and start over on opening day.

Twinight, I have a few questions to ask you. If you look at my photos, I have on lacrosse armor.

1. What do you think of sewing neoprene to the bottom of the armor so it can extend down to my hips?

2. Do you think if I mod-podge and plasti-dip the silver and white sections, that the plasti-dip will stay on for a long time?

3. If so, how many layers of mod-podge and plasti-dip should I use?

4. Can I sew through plasti-dip? I'm planning to sew el wire onto the armor instead of gluing it on.

1) Yes, I would add some more panels to extend the bulk down. Personally I wouldn't be able to pull off that much bare lycra unless I was riding a bike.
Either sew it to the undersuit or use 1-2" elastic bands or nylon straps to pull the panels together. I would add some mountain bike/motocross knee/shin pads as well to balance the upper suit.

2) I haven't worn the costume for extended period of time, but the plasti-dip sticks to fabric pretty well. My only concern is it wearing off from abrasion, since it feels rubbery. But a coat of mod modge over it eliminates the tackiness of the plasti-dip finish. Its very easy to touch up any worn spots and add more mod podge without it looking splotchy. The mod podge can be scratched and peeled off if you were to repeatedly dig at it with a fingernail, but the plasti-dip should behave like a light coating of spray paint.

3) I think only 2 or 3 layers of plasti-dip is only needed depending on the surface. On something porous like nylon weave, you might need several coats till the coverage is even. Then I added about 2 layers of mod podge to finish it. Unless you are trying to smooth out the texture of the base surface, it's not necessary to mod podge first. I think the more mod podge you have, the more the plasti-dip is protected from damage.

4) very easy to sew through. It all remains flexible. The needle won't even notice it's there.

You've definitley inspired me. I never would have thought of using any of the materials you used and you say you've never made a costume before? Incredible.

I made my costume out of vinyl and it's not working so great, I think your method is much better.

Do you find that the thickness of the costume prohibits movement? I would think that adding the electro-luminescence onto pre-made armor/jacket type clothing would be much easier.

As I mentioned, I've made a Quorra costume out of vinyl. And because it's a light fabric it wrinkles and doesn't conform to the body like the ones in the film at all.
Also, I couldn't glue the lights onto the costume, I had to sew it on with fishing wire which is really itchy.

I've made costumes with a bit of foam in them, like fursuits. It's pretty easy to maneuver in as long as you plan your seams right.
I'm thinking of re-doing my Quorra costume with two thin layers of black foam, cutting away the top layer where the lights should be embedded and where ever other seams and details appear.

hmm I might have to mod my real bike gear for this- would be a great way to make sure drivers see me more.. I might just wire a 12v hook up like the ones used for heat suit/gloves on bike gear

Quick question, where do you buy your foam? and, would you recommend using a wetsuit under the foam armor?
