cant wait to see them...I sure understand delays...nothing in machine world gets done fast on a shoestring budget...but any updates?

Problem after problem :/ However, it WILL get done. I'm hoping to have some pics tomorrow before I leave for Canada. My saber stage combat group is performing at Toronto Comic Con. So if any of you are going, please feel free to stop by our table and say hi. It'll be the one with banners for Capital City Jedi Knights, NY Jedi, and SaberWars. I'll even see about grabbing some of the Anakin pieces for you to fondle...though they're not much to look at at the moment.

Here's some visual progress finally. The ends of the cores are finally cut down to size and the knurling added.

Not a big update, as the potentiometers in the main machine had to be replaced this past week, but all the knurling has been finished on the solid cores (didn't get a picture of that, because they were all covered up and had the aluminum rods stacked on top that will be getting used for the hollow cores.

There they are in progress, though they're not much to look at right now....actually, they won't be much to look at when they're done either. :lol
There have been quite a few modifications made to the design since thi file was made, but it'll give you a BASIC idea on what the part will look like when it's done:

With the exception of that channel (which doesn't take up too much space), and another support ring (not pictured on this old version), you saber smiths will have an inner diameter of 1.109 inches to cram-fu your electronics. It'll be ridiculously tight, and your speaker will probably have to be mounted on a slight angle, but it'll work.

And I can't remember if I ever posted a pic of these or not, but here are the pieces that will eventually become the shrouds and small box that surrounds the "bulb release."

Another update. Most of the work this week has been done inside the hollow cores, and they're pretty hard to photograph. There's also some shroud work.

Here's what will be a hollow core being drilled deeper and wider. The machinist had to build an extension onto his drill bit to get in deep enough:

The once roughed out shrouds are now cut to proper length and inner diameter. Next he'll be putting in the angled cut, as well as milling down the outer ring, which will also form the box shape on top.

Speaking of the knurls, how do they look? It took many many many different tries at speed, pressure, and passes to get them that way. As far as I can tell they're spot on to the hero saber at the archives. Chen's were too narrow and shallow, MRs were just a fraction of a hair too wide.

They look pretty good to me. We went over that a lot when we drew it up, but given when we did it I can't really recall the outcome.

There wasn't one, so I used the closeup photos to count the knurls. I counted how many knurls were under each grip, and since i know exactly how wide the grips are, I did a bunch of fancy math and figured out what size knurling tool to use. However, since knurling is basically just smooshing metal, I had to experiment with pressures and speeds and passes to keep the correct numbers of knurls under the grips, and the gaps deep enough. The machinist didn't understand that there's no such thing as "close enough" on this run. We killed a lot of metal to get it right. It was a nightmare.

Again, not a whole lot to see, as most of the work is internal hollowing out kind of stuff. The next update should show some very interesting and significant progress, though.

The hollow cores have been getting worked on recently. The 1" blade socket has been milled in, and then a 3/4" bore the rest of the way down. 95% of that will be cut away, leaving only a thin channel for the side trench to be milled into and a support ring for the tops of the grips.

Here's a hollow one having its external diameter cut down to size to fit into the outer body. You can see a reusable centering/support plug in the end:

Here it is cut to diameter. You can see the 1" blade bore. It's about an inch and a half deep, which I know is not ideal, but any deeper and you'd run into the accent LEDs and bezels. But with two retention screws designed in, it will be strong and secure:

Also included on the electronics compatible hollow core will be sound holes. I realize it's not screen accurate, but that's what the solid cores are for, for those who don't want to add electronics in theirs. I tried to come up with a design that both looked good; fitting into the sabers aesthetic, but also be as subtle as possible. I hope everyone is okay with it. The slots will 1/16th of an inch wide, and those combined with the fact that there is empty space under the grips, should allow for very clear and loud sound emanation. Here is one with black marker quickly drawn on to show you what it will look like (though obviously centered and more pretty).
