Just spent the last 2.5 hours reading through this entire thread. Can you send me the full 3D Printer files? I kid!

Fantastic stuff. Kudos to you for sharing a huge wealth of knowledge and doing it right.

For Halloween 2008 after the movie came out I sculpted and cast the Mark III helmet. Creating the full armor is a project I was going to undertake but after seeing 100 different IronMan builds pop up involving snarky attitudes, copious amounts of bragging, craft foam, cardboard, and pep files I decided it was best for me to focus my attention elsewhere. Yours is the first IronMan build that has really caught my attention. Kudos to you not only for tackling such a complicated build...but also helping others along the way.

Really looking forward to seeing all of your other helmets.

Test Drive at the Local Hobby Expo

Awesome helmets! Well done, sir.

Today I finally took the suit out and showed it off at an event. I talked a slightly taller, thinner friend into wearing it at the local Hobby Expo being held at our town's community center. This was the second year they've asked me to have characters in costume walking around and it seemed like a great excuse to show off this build. As soon as I got my buddy strapped into the suit and checked to make sure he'd be alright to move around in it, we stepped out of the dressing room and were instantly swarmed by people clamoring for photos:


He didn't manage to take even two steps without being stopped and getting mobbed by folks looking to pose with him:







The 501st had a detachment on location as well, so I caught a few good shots with some of them:

Wonderful! The level of detail in the all the pieces really shows in the full suit. It all just looks so...seamless!

I love the shot with the kids, super cute. I'm really amazed at how much the red colour of the suit changes with different lighting conditions. If I saw some of these pictures in separate threads I probably wouldn't realize that they were all the same suit.
It looks like there is a gap between the shin and thigh parts, is that because the suit is scaled for you? Or is that just a problem zone? I know on Mjolnir armour that is one nasty pinch spot.
Despite that the suit looks fantastic, wish I could have seen it in person.
 
The build quality is utterly amazing.

The head is too big though.
But it's not your fault - can't compete with the idealized proportions of a CG character ;)

I've got a sizable list of things to tweak here and there. If I make the chest bigger, the head will look smaller. Before I do any of that though, I'll need to finish the new thighs. As proportions go, the thighs bother me most.

For now though, I've got a bigger project in the works...
 
Ah yes, the age old question of how to make a human (6 heads tall) look like a Super Hero (7 heads tall). I think you did a great job of it with this suit. Looks as close to the superhero proportions as you could get. Leave some extra room in the suit for servos.

That ED-209 foot looks awesome...unless it something else...and in that case that X looks awesome.
 
Actually, most comic book superheroes are way beyond 8 heads tall; 8.5 to 9 is the norm. Regular humans are more like 7-7.5 heads tall.
It's actually most dependent on height, as the adult head (brain, eye) size is mostly constant and thus the more you can fit the head's length on the total height, the taller the whole figure appears.

Iron Man is a bit of a mix as it's supposed to be a human wearing armor, so the head (helmet) should be a bit larger - but ILM really pushed the heroic proportions in the first two movies.

Then there's the reality of most cosplayers lacking the heroic proportions or even the height of the comic book heroes... ;)
