I'm so glad you're carrying on with this build , it's great to see you updating the scale to suit you. Had many issues myself with scale on my MK3 until about just over a year ago. It's a tough one but I know you'll do this and get the balance right. Looking forward to seeing the progress as it unfolds. I've really enjoyed this thread and must admit , get quite excited at your every reply mate. It's been quite a huge help as I work on mine simutainlesly.

This one's going to be a build that I'll have to go back and revisit periodically on the way to getting it as accurate/practical as possible.

The biggest reason for resizing the thighs is because the hips don't really line up quite like I'd like. I had to cut off the bottom edge of the sockets for the hip pods in the hopes of getting everything to sit fairly flat, but it didn't work. I attached them with some heavy elastic straps:


Even so, with the narrow thighs they were pushed out of place when I put on the suit. You can see how far they stick out in this pic:

I replaced the elastic with thick strip of ABS to hold it in place:

It's not a perfect solution, but it'll be just what the doctor ordered once I finish the wider thighs and I can hike them up a bit further.

Shawn, what about attaching them to the lower torso ? Just thought I'd mention it as that's how mine are attached. Then they'll be lined up as behind the hip pods I'll drop webbing and clips the line them directly to the circle space in the thigh. Or would that cause a problem with your scale? Not sure on how your torso relates to your thighs scale / distance wise.

So is that the common or preferred attachment method for the hip pods? The should be fixed to either hip or thigh and then they 'float' over the opposite piece? Yes, please keep us updated I enjoy seeing pics of your work. Also, I know this is kind of personal but how did you get into this line of work? Was it a hobby that you just pushed the envelop on or did you work in the field and just moved up to have your own shop?

I've been looking through some of my references and decided that I'm going to do them the same way as the screen-used suit:


The pod itself will be attached at the top end of the thigh and the outer ring will be set up as a socket attached to the waist/pelvis section. I'll just need to find a way to make them stay together that will be a bit more reliable than just having them held together by friction.

I've always been into costuming and Halloween is my favorite holiday. I used to come up with some elaborate plan for something to wear every year, but the first time I did something that seemed a bit above and beyond what a "normal" person might make was when I cranked out my first suit of stormtrooper armor:

The helmet was a Don Post helmet and the blaster was the wrong one, but the rest was all hand-sculpted parts molded and vacformed on my first (very scary) vacforming rig. You can read about the whole build here: When My Brain Leaks, the Drops Drip Here.: Past Projects: Stormtrooper Costume

That was eleven years ago and looking at pictures of it now, it's a bit embarrassing. But it started me on a trend toward more elaborate and involved projects. In the years since, I've made all sorts of interesting things and each new project comes out better than the last. So it goes with hard work and learning.

Just looking over this thread and wow! First off jealous of your 3d printer but more importantly jealous of your skill which is amazing! I totally agree with your feelings on how a great suit can be ruined by empty spaces showing the spandex person beneath and I've been questing for solutions to get full coverage for my projects. I've been looking at various products from smooth on and also brick in the yard molding supply. I have no experience in molding or casting and I only recently finished my first project ever (an IM2 War Machine) but I'm already looking to my next build and to improve on my previous shortcomings. I was looking to use silicone or polyurethane rubber to make parts where I really need the flex namely the gloves, and now it looks like the joint parts. I did a pep build and due to poor reinforcing on the gloves last time they crumbled after a day of hard wear. There were also issues of the thinner segments like in between the fingers (or the knuckles themselves) that broke easily. With them being thin I'm not sure how to really reinforce things so I thought that making it out of a stretch material would allow me to get them on and off without more issue and hold up better.

I just realized I went on a background tangent, back to my main idea, I looked at your link to your technique and it looked very intense! To be frank I'm a poor unskilled grad student and lack a full area I can call my workshop so having huge casts and mother molds is something I was looking to minimize. I've seen mold making materials that seem like they're a softer rubber themselves and only involve making the mold (instead of a mold, then the hard cast over it?) and then it's ready to use , just pour in your material and call it a day. Again I know nothing but is there a simpler way to do things with less materials? maybe make a clay base, make a mold of that and then cast the material into it? I would really like to have a clean complete coverage on my project and to have materials that look the part. Any thoughts or pointers? Thanks in advance for any reply and I apologize for the length of this post I just always want to take in as much as I can!

The first thing I'll tell you to do is pick up a copy of The Prop Builder's Molding & Casting Handbook by Thurston James. You can find it on Amazon.com. I've found it indispensable over the years and continue referring back to it time and time again.

Aside from that, it sounds like you're describing the use of some sort of silicone to make a box mold. It's a fine technique for small parts, but it will get very expensive with anything larger than your hand.

Spent some time this past week working on my Godkiller helmet:


Originally I'd painted the whole thing red. Then I realized it would be easier to mask off the recesses, so I sanded it smooth and gave it a shot of gold:


Once that's nice and firm, I'll mask off the gold parts and make the red bits red again.

Still making Ironman stuffs, just needed to take a break from the MkIII suit and tinker with some of my other Ironman stuffs. For example, I've made progress on painting my Godkiller helmet:


I also painted up a copy of my MkXXXIII Silver Centurion helmet:


Since the MkXXX "Blue Steel" suit is just the same thing with a different paintjob, I made that helmet too:


I've picked up an Iron Patriot helmet from the JY while I was going further down the rabbit hole:


It's currently on the backburner with my Mk17 Heartbreaker helmet from Tsabo Tsaboc:


And I've printed out a bunch of pieces of the War Machine minigun from IM2:


All of that has been a wonderful distraction, I still haven't made any progress on my newly resized thighs:


I'm probably going to re-do the biceps as well.

Since I'm making new prototypes for a few pieces, I'll also be pulling another set of parts and building a whole new suit with a more accurate paintjob.

So stuff's happening. Stay tuned...

Looks like a lot of work there. Will it be one piece or multiples. The 33 I can't do anything with it except display it as it's a one piece. Not so good at cutting up helmets :( Great start though. Keep us posted

It's not as bad as you might think. Once I've got the rough sanding done, it's just going to be a quick matter of filling in the seams from the machine and polishing it up before I mold it.

This will have a backdoor to get your head in and out and the eyes will be cast separately so they can be illuminated. I'm also working out a way to be able to see out of it when the light-up eyes are in place and turned on.
