The other iron patriot build (by sleepinglionheart?) has the same joint articulation. You could also use some sort of rubber or foam to prevent your paint from scraping off. Just some minor advice though.

I just need the torso. I can do the legs and arms, but trying to figure out how the suit works on the inside, to be RIGID, yet FLEXIBLE, is tough....

I've been following this thread since it started and I'm eager to see how you do this. It's not impossible to make a metal armor suit obviously because blacksmith's made knight suits but it will be very heavy. The only criticism I have is not knowing how you are going to make the suit do the things that you are saying it will do. If you really do plan on it flying. My words are the best of luck to you, I'll be watching. I hope that you do make at least the metal suit.

Not finished, but give me a break I just started it.

And more work will be slow-going, with Christmas costs and all...

When it's done, I'll have to paint it WHITE, or else you wont be able to see it against my pants.

Honestly, he can still be taking your advice. This is just the cage. Two halves could still come together like in your image. I'd be more worried about the width of that cage.
 
* DILEMMA *

I got a problem, guys. Mabey you can help with it. I just did some test fitting, I had to modify the rear of the shin to fit over the cage, and now I have another dilemma.

The shin looks weird now, and when I get around to doing fuel lines and stuff, I wont have any room. My leg barely fits into the cage as it is.

Sure it looks great on the outside, but the inside is a TIGHT FIT.

As you see here, I was going to run the fuel lines down the rear of the leg on the INSIDE:

But I ran out of room. In this pic, I drew a red line to represent another bar, to separate the leg from the fuel lines's-area, but I dont have any room to do that.

And If I weld the bar on the outside of the cage, it'll mean modifying the rear of the shin armor even more, and making it STICK-OUT.
AND THAT'LL LOOK SOMETHING LIKE THIS:

Well, people are likely to stop giving you advice. It's like you haven't listened to advice and think everyone is out to slam you for this. You are running into the problem of science fiction over reality with how much room you will need. Not only will you need fuel lines in there, but you will also need cooling lines. Being cooped up in a tight, steel suit will likely cause your internal temp to rise way above safe.

So, here is the solution...make the legs bigger.
 
Make the ARMOR bigger, or the CAGE ?

another simple question and a simple answer:

IF you can fit a bigger cage inside the armor without making the armor larger you only need to make the cage bigger. IF you can't fit a bigger cage inside the armor you need to make the armor bigger as well.
 
I wonder if the answer is as simple as just CHANGING the design of the shin ? ? ?

Mabey the problem was this; I was thinking about ONLY my heel when I bent the bottom section
of the cage. I wasnt thinking about the armor, nor the fuel lines. mabey i can do this:

I have mabey 1/2" of room from my heel to the cage, that I can fill in if I add 2 more bends in the bar right there, THEN weld on the bar to hold the fuel lines...

I also have a 3rd option, CUT-OUT the rear bar all-together, and just let the armor plating keep the fuel lines from popping out....

Or 4th Option, move the front bar up, allowing my ankle to bend, with room to spare for the heel???

I would say the armor, but I would also just a little bit say the cage. Why you might ask.... well, the cage needs to be a bit bigger, If it were me I would just so I could get my leg or any other part in with a fire suit on... sorry I'm always thinking of safety first. Now with the armor yes... make it bigger just so there is room for fuel lines, cooling lines, wiring ect. Also, just an idea on the cage.... how about this design.... wait a minute, be right back....

Ok, I found this pic of the leg and thought that this would help. So if you change the cage to function like this one and made the armor to fit in some key areas. by doing this you will give your self room for all of the lines you will need to run. And allowing the suit to fit the right way and it not feeling like it was made for a two year old.
So between the cage and the armor just make sure you leave your self enough room for everything you plan to put in there.... Hope this helps :D

Granted, no matter which one I do, the new-found STRENGTH of the leg, wont be able to support as much weight, nor as much blunt-force-trauma.

Nice animations.

I'd personally go with one of the first two, if only for practical reasons. Unless the leg armor is the first you put on and the last you take off, it'll be a lot easier to reach the connections if they're at knee level than at ankle level.
 
Well, the pop-rivets and masking tape holding it together do give it away. It does give the OP a BETTER idea for a cage though.
 
If i try to make the ironman boot, though; I wont be able to bend my ankle, from SIDE-TO-SIDE.

Forward and Back is easy, but adding side to side to that is very difficult.

And it also means I have to do some re-designing to my boot.

So, before I can do any more work, I'll have to get the boot completed... that'll take some time
