Finished the build and now I'll post about it.
I started with a vector layout of the dagger and the scabbard.

The scabbard will be made at a later date. I had to have the dagger done by Thursday of last week. The first cast was promised to the Child's Play Auction that is taking place at RTX next month.

The next step was to transfer the outline to some MDF and cut it out. I did at first intend to have the entire thing be MDF, however I realized how much easier it would be to make it out of layers of styrene instead. So that part got cut off eventually.
At least 4 layers of styrene were layered together to create the blade, along with more styrene to create the details on the crossguard.


I spent a few weeks sanding and tweaking everything. The jewel at the end is a bouncy ball that had the bottom chopped off with the 'metal' sculpted around in Apoxie sculpt.

The dagger clayed-up and ready:

Oomoo was my choice in silicone. To get a feel for casting it, I did the first two casts out of Smoothcast 300. The most recent cast (and the one chosen to be finished for the auction) was cold cast with Smoothcast 320 and aluminum powder.

And the final product after some more sanding and weather:
