Thought I'd join the countless others and share my go at this :)
I used the SpaceCowboy files, and they're amazing!

I'm still plugging away at it, trying to get something that looks good to me!

Update: did some body work including cutting the trapezoid indents
made some teeth out of wood on the bench grinder
then used styrene and epoxy putty to close all the openings since I plan on making a mold when I'm done

Looks amazing... I'm new here, looking forward to seeing this develop and tentatively dipping my toe into a build of my own :)
 
so, I lost a lot of progress on this. :(

Here's what happened:
My first mistake was laziness, I had the brilliant idea that with enough primer and paint, I could fill in all the surface defects and save myself a bunch of finishing work.
Boy was I wrong!
The five coats of primer and six coats of epoxy did their job in smoothing out the surface, but days later the surface was still gummy and getting nicked and marred pretty badly.
So, I did the only sensible thing I could think of. I bathed the thing in acetone and went to work on it with some wirewool and a 5-in-1 tool.
I rinsed off the gunky stripped paint and this is where I ran into some more problems.
The cardboard ring I had hotglued to the inside of my pep model to keep the domes shape went limp when some of the water found its way in.
That gaping hole in the back is the result. I also had to punch out the lenses and mouth backing because so much loose paint gunk had built up in the crevices.
Thats my sad story, time to fix this mess.
 
That sucks dude. Was looking so good. Hoping to have a go at this in the next couple of weeks. Having never done pepakura before I will start off small to learn the basics and slowly build up to a lid
 
With the huge amount of work you have put into this project, I don't think anyone would agree that you were lazy! It sounds like just one of those learning experiences all builders have. Me more than most.
