The documentation of your projects is always so wonderfully thorough and descriptive, it's like a master's class. Thanks for doing them! The video series is also quite great.

This build is unbelievable. Where do you find the energy?! I can't even be bothered to SHAVE most days. I'd have to be on methamphetamines to get 1/10 of this work accomplished. Bravo! I'm a jealous Cayman.

Yes it is. More pics can be seen HERE.
Sometimes it helps to reduce the amount of webbing. In the case of the ammo boxes it wasn't adequate and I still had to do a lot of cleanup work.
I have no idea. It helps me hurry when I have the added pressure of an audience waiting to see the thing in just 30 days.
UPDATE: It's been a busy weekend.
First, we pulled the first set of toes and the first shoulder flap out of the molds. Then I set my friend Trevor to work grinding off the mold flashing:
Polishing the molds in order to lay up the next set:
I had Talon here lay up the glass:
Here's the second set of toes and a shoulder flap out of the molds:
Meanwhile, my friend Matt showed up and got to work making a plug for the dome:
After making a rigid insert to slide into the main body, the whole thing was pulled out and set on the floor:
Then we started pouring foam:
After multiple batches and some expansion, it looked like so:
Then the shaping began:
After rough shaping, we found that there were still quite a few low spots, but I was out of foam so we had to hold off until I can run out and pick up some more from my supplier:
While all of that was going on, most of my time was spent assembling the elbow prototype:
Which is coming along nicely:
I now have 30 days to get the rest of the parts prototyped, molded, pulled, cleaned, assembled, and painted.

The rough-out of the head really makes it start to look like ED. That joint is beyond detailed!!! Molding that is going to be tough!!!
Looks great and in 30 days it is going to be stunning!! Keep it up and remember to sleep!

I'm surprised you didn't fill in that big void with some cheaper material before laying on the expanding foam.

It's really only going to be a pair of molds for rotocasting. Much like a pair of funny-looking helmets. It'll be two separate pieces so I can keep it movable.
I wanted to make sure that the form would be plenty strong once I start sanding and shaping. The foam isn't all that expensive and it expands as much as 30 times it's original volume once it's poured, so it really didn't take all that much to make the shape I needed.
The elbow joint is my favorite part of the build so far. By now it has cost this project at least four cumulative man-hours worth of people stopping to look and go, "Ooooh, that's neat." In fact, I'll probably make an extra one just to hang on the wall.
It'll look really cool when I chrome it.
Still plenty of things I'd like to fix, but I'll accept that endorsement all the same.

Today was mostly spent smoothing out the elbow and armpit parts:
At the rate I'm going, this thing should be ready to go under the rubber the day after tomorrow.
I also had one of the guys bind together the waist and pelvis parts before giving them a coat of primer:
The primer coat revealed a bit more filler work that was due:
Aside from that, I did a bit more bodywork on the head:
Otherwise, I'm just about ready to make a mold of the ankle flap:
Once that little guy's done, all that's left are a few of the details for the back of the feet, the oil filter looking things at the back of the body, and of course the guns and missile launcher.

Quick foam question; when the foam expands does it force any containing perimeters apart or does it conform and stop expanding once there is no more room?

It will continue to expand, pushing out any perimeters in its way.
My brother has made full-size foam hovercraft, and that foam really deformed his lift duct on one of his craft.

You can contain it and limit the size of expansion, but it will build up a tremendous amount of pressure along the way. You're better off pouring it into an open shape of some sort so it has a place to go if it expands too much. At the very least you want to put a series of relief holes to keep the foam from breaking things.

You can contain it and limit the size of expansion, but it will build up a tremendous amount of pressure along the way. You're better off pouring it into an open shape of some sort so it has a place to go if it expands too much. At the very least you want to put a series of relief holes to keep the foam from breaking things.
