What drives the choice of making the mold vs. a one off build? I haven't seen you mention making more than one and am curious what drives the decision to make a mold.
There are a few reasons to make a mold and cast rather than making a one off build, especially in a project like this. 1) making an original is usually really heavy. A lot of the originals (like the ones that thorssoli is creating here) are constructed out of MDF and bondo. Using MDF and bondo is "relatively" quick and easy way to make great looking original pieces but they are heavy as hell and really don't have the structural rigidity needed, especially in a large and weight bearing piece like ED-209 here. 2) creating a casted piece also allows access to the inside of the piece. This makes connecting the pieces and running an internal frame through these pieces a lot easier.
