I dunno if this was asked already and I just missed reading it. But how do you cut it? Exacto KNife? I wonder if it would help to make it more even if you heat the blade on a flame? or would it just burn the foam?


Make it easier, if you want to go with heat, just get a hot knife. Usually a stencil cutter or hot tool at most craft stores will have an attachment to hold an exacto blade for cutting. I know Harbor Freight carries them. Just make sure you make your cuts quicker than you normally would because it will melt the foam if you linger too long. But you can get some cool effects with other interchangeable tips.

The downside to using a hot knife is that the melting foam produces toxic fumes. If you don't have a VERY well-ventilated area and a respirator, you're far better off sticking with a sharp knife.

For both papercraft and foam work, I've always used a snap blade knife. I think they're easier to control than an X-acto type knife, and you can get 10-pack refill blades for next to nothing at a home center like Lowe's or Home Depot. The link I just posted suggests using the cheapest plastic bodied one you can find, and I can't agree more. The slim body makes them even easier to handle, and they still take the standard refill blades.

An update.

So I got the undersuit. I think it will work awesomely.

Things to note,

1. The elbows and forearms will be pushed up further and bolted to the bicep to create a hinge effect/pivoting.

2. The cod piece and thigh will sit higher. That too was falling down in pic.

3. The cod piece and butt area will be joined between my legs with clip so I can still take a leak LOL

4. Thigh piece isn't fully done but you get the idea.

Thanks man. Glad to hear good things. Working on this has made me start to hate/wish I did almost all the parts differently... too much time to look and critique it I guess.

Once it is all done and painted/wired/etc.. I am sure I'll be super happy.

No offense taken. I've long since embraced my NPH-ness. I'm even doing one costume of mine (Dr. Horrible) partly because of the resemblance.

I've actually had people stop me in the streets because they thought I was him...too bad I only got his looks and none of his height. He's 6'1"! I'll manage with my 5'8" though.

The biceps fit snug near the bottom so they keep themselves up.

You and IronManiac are Genious! Best Foam From Scratch I've seen. I will replace my rib area and battery area with foam! Check out my build I posted today Its my first post and my first build. I can fold pep files, but im a freelance artist. thats why I built from scratch first. My second build will be a pepped warmachine. I think what you guy's did is really creative.

Awesome work on the suit. I joined the forum a couple weeks ago after seeing all the amazing posts. I'm attempting my first build of a foam war machine and your posts have definitely been a HUGE help! haha Keep up the awesome work!

Your progress is amazing! Especially the newest pieces! Quick question, are you using the Pep files at the default scale? And sub-question, how tall are you / waist size? This will help give me a good starting point!!
