Thanks for the words! I'm definitely not giving up, just a bit stuck at the moment.

I can space the ear out easy enough (I think), but I still have to get the sides of the head/ear sockets resculpted because of some warping that happened. The surface you mount the ear to is nowhere near parallel with the side of the head. I'm not sure how to fix this yet. I thought the left side was okay but it ended up Being warped too, just not as bad as the right side.

Hey MandoMan - Looking good! Check out what Targus is doing for the circular steps around the ears - http://www.therpf.com/f24/iron-man-helmet-new-pep-building-166435/#post2600514 - I'm having issues similar to yours and thought this might be worth considering, if I can find the right size PVC pipe and not have to buy too much of it.
