Well, I'd say try to locate some plastic. Foamex is the brand of PVC foam board they have over there (we have Sintra). The common sizes are 3 and 6mm. If you call up local sign shops they may have a supplier or even be able to sell you some. For adult size 6mm should look good. You can carve it and paint it too. It still is a little flexable and shouldn't hurt anyone. For that matter, something else from a sign shop could work too.

Un-Blooded has intorduced me to using plastic from buckets. It's a lot thinner but may produce something cheap enough to go with. You would have to heat it up enough to get the curve out of it.

I used two 1/8 inch thick pieces of ABS plastic sheet glued together for my blades to be 1/4 inch thick(6.3mm).

My sons is just 1/8 inch thick.

Another idea would be MDF.

I'm not sure I'm helping... but thats what I got.

I'm building my blades from 1/4 inch thick Plexiglas. It's probably a little on the heavy side, but I had the sheets lying around, so they were free. You can probably find Plexiglas in the window department of a local home improvement store (like Home Depot or Lowe's, in the US). It's easy to work with. I was able to cut the shapes and then "sharpen" the blade with a Dremel tool.

I'm also working on the mechanism to extend and retract them, but that's another subject.
