So I crafted some quick foam God of War Chaos Blades not long ago, which were very cost effective and extremely light. But since then I decided to make a set of super detailed display blades too. These are all hand made and cast in resin. Where the foam blades weighed 7.4 oz each these clock in at about 3.5 pounds each. I am going to try some casts in the future using micro balloons and smooth ons skinning foam just to see if I can get the weight down a little more.
Anyway here are the steps I took to bring these blades to life.
I tried to scale them to the size I saw fit. There are several toys and replicas folks that have made but I thought they were a little to small (19-20"), I drew mine out to be around 24" from tip to tip.
I used 1\4" sintra and apoxi sculpt to create the blade. Once the apoxi sculpt had fully cured I used a spindle sander and rotary tool to create all of the complex curves on the edges. This technique gave me a great base to apply monster sculpt to detail the handle and demon head.
