General Kael, Romulan Disruptor

Hello all, newb post here with some questions that I hope someone has answers for.

I've sculpted for years and I've recently started making props so I think I came to the right place as you guys know your stuff. I'm also hoping that someone has the answers that I need.

I've seen that a couple posters here have the original casting of the General Kael helm faceplate from the movie Willow http://www.therpf.com/showthread.php?t=31381&highlight=kael. Since I don't have the original cast to work from I'm working on some scupts of it. The one issue I have is that I don't know how big the faceplate is. Would anyone know how big the faceplate is from say, brow to chin? From that I could probably get it hopefully 1:1.

My second question is about JJ Abrams' Star Trek. I finished a copy of the Romulan Disruptor from the movie, but I've been unable to find information on the size of the original, and it has been hard to find some clear reference photos. I've only found a few pics that people have taken from prop shows, but none of those are really clear. Anyone have some good shots or know the size of this piece so I can make one that is more accurate?

I had the helmet mostly done in papermache, then I found that thread on here after I registered and redid several parts of it, including tearing out all the old teeth and putting new ones in. Right now those 2 photos plus the prop store of London Photos that he posted a couple years ago is what I'm going off of. The only issue is that there is no real scale to those pictures.

The angle isn't quite right, and the image of Pat Roach may be slightly too large, but you get the idea! The sunken areas under the cheekbones, etc, looks to be pretty tight to the face.
You can spot the tip of the nose in the nostril slots. Bottom of the jaw sits close under the chin.

Lord knows how he saw anything when on horseback!

Sorry i haven't replied to your messages, been swamped with hospital work, familystuff and propwork.

my faceplate is currently under a couple of layers of dragonskin silicone, so i can't give you any dims at the moment.

I will be offering copies of my faceplate in the course of this year however. And hopefully kits for a full helmet as well.

That prototyp looks amazing but it would look dorky if he had used it.... Would look like a bobblehead with it on.

This is my current version. It was made by applying clay to a cheapo plastic skull, then paper-mache, pulled the paper mache and spent about a week modifying it. I redid the teeth twice out of Sculpy until they were more accurate.

I'm considering forgoing re-sculpting the helm out of clay, and just making a basic mold out of this one so I can cast it in plastic.

I decided to come back and revive my old thread with some questions, and some in-progress pictures.

This is where I am with the helm as of about a week ago. I'm in the process of cleaning it up a bit and repainting it.

It looks like all four of the major helms from the movie willow are on display at the Space Center Houston, and I recently came across a few pictures that people have taken of it. http://www.flickr.com/photos/thebigdonkey/3788705003/in/photostream/ Also, some good Bavmorda crown, and Sorcha helms on there.

I love finding pictures like this as it makes very clear what I need to fix with my current versions, and what I need to do for a future version of the helm, but so far I'm happy with what I have. (Mine needs to be smoother, and to be repainted again)

Now I'm setting out to do the rest of the armor for giggles. The dilemma is finding good pictures to work from. I've got several frames from the dvd, but I'm sure there are better pictures out there of the armor. Can anyone point me to some?

How did you do the "ears"?


The 'ears', it's 3 pieces of cardstock 'mache'd together into a solid curved piece of paper.

I only recently bought some Foamex, which I will likely use it for the next version.

Update on my Costume.

I've finished the PVC Maile part, just need to paint. Mask was repainted about two more times, I'm still not happy with it.

The chest piece was redone, shoulders repainted a bit. I've completed most of the underhelm, and the legs, pants, and cloak are all done. Here is a picture of where I'm at as of a few days ago:

The chest emblem has completly changed since this picture. But here is a general idea of where I'm at now with this.

If anyone has any critiques or suggestions or things that look wrong, let me know, I'm very open to anyone who sees something that I don't see.

it looks great but I think that its a little too white, in the pics of the actual screen used helmet it looks a little more "ash" colored, and sick job on that mail, must of took forever to cut and glue up all those pvc rings.

the mail takes forever to cut, it's pretty quick to weave together, and I only glued a few of the rings. For the most part they hold together just fine. Only a few stress points need glue.

Yeah, the helm color just doesn't look right too me, Ill probably repaint it at least 3 more times before I'm even slightly happy with it.

WOW!!!!!:eek Absolutely fantastic!! The armor is spot on! How do you cut you PVC pipe? With a exactoe?

Where did you got you pony tail that are behind the helmet?

PVC Pipe I cut with pvc cutters. The best are not the ratcheting ones, the ones that after you cut, spring back to start position. After cutting 5000+ rings with the ratcheting one, I'm glad I have a springing one... I went through 2 cutters, they break easily. So I cut a ring out that is about 1/6-1/8th an inch thick (2-3mm). The slightly thicker rings I cut with an exacto knife. Remember to leave half open and half closed.

The pony tail isn't a tail, it's 5-6 'pencil-thick' strands of hair about 2 feet long that are attached along the top ridge of the helmet. I used pieces of a 5 dollar acrylic-plastic wig.

How did you do to attach all those small peices of leather on the armor?

It's just foamcore cut into scales and glue'd to an old t-shirt in a scalemail pattern.

Leather doesn't really glue, so if I did redo it with leather I would get some leather sewing stuff.
