I think I may only need one layer of fiberglass. The helmet was pretty rigid before I even finished the resin in the face.

I'll likely do another all-over coat of resin, though. This will hopefully seal in the majority of the stray fiber strands that will be sticking out, waiting to impale me. I want to minimize the sanding inside the helmet if I can.

The next step will be seeing if I truly need to separate the jaw at all. I may be able to make the squeeze, but if it looks to put stress on the helmet (or my face) I'll go ahead with the jaw separation.

It also looks like my sewing connection may have bailed on me. I'll be borrowing a sewing machine from a friend and "learnin' muself howta sew!"

Should be a riot!

I'm on the fence about the arms and legs still. I'm looking at options now. If I find a basic pep, I'd consider it. Most Iron Man peps are too angular for the right look. I may go with foam and freehand some armor, or a hybrid between foam and cardboard/cardstock. As I get closer to completion of the helmet, I'll pool my research and go with what's most economic and looks right.
The materials for the cape and tunic were more expensive than I thought they'd be, but I wanted some weight to the cape. I didn't want it to look like a cheap halloween cape.

First coat of fiberglass; completed!

You can see how I had to widen the back for fit. Easily hidden under bondo and resin...
When I remove the paper lip around the rim of the helmet, I'll be able to test fit. (or hack the jaw!)

Theres a product called Instamorph that you might be able to use for Doom's armor.This stuff is pretty amazing it comes in plastic pellets that you melt in boiling water.It turns transparent once its ready and you can roll it flat with a rolling pin and remelt as needed,

As of this moment, I plan on doing the arms out of polypropelene sheeting. I found some "flexible cutting boards" made out of a decently thick plastic that I want to cut into panels and either glue or rivet. I want something lightweight and durable, without the heat or bulk of foam, or the time consumption of pepakura. I'm trying to track some basic medieval armor templates down for actual metal armor, that way I won't need to adjust for material thickness. If I can't find any, I'll freehand it.

I decided against cutting off the jaw, because I didn't want to risk alignment issues or visible gaps when magnetic reattachment takes place.

I decided instead to go with an "iron man" style cut, making the entire front of the mask come off.

So, I did some light sanding, masked off with painter's tape, fired up the dremel and held my breath...


I don't know how you guys cut your stuff apart on a regular basis without developing an ulcer!!

The cut was an outstanding success, and best of all; the mask still fits! :$

I was worried I would lose too much volume when I fiberglassed the inside of the helmet. It was darn near perfect before; all it was going to need was a little padding.

Now, it needs even less padding! It fits so well, you'd almost think it was built on a face casting!

Now; to hinge or not to hinge? That is the question....

I could likely pull this together with just magnets, but hinging it would make it so much cooler! The problem is, I'd want an inside hinge and it would need to be low profile.

Any suggestions?

This is amazing. I just discovered this site today and am so inspired to build some of this stuff. My 3 year old LOVES iron man and Dr. Doom is his favorite villain (often times, he is Doom and I am Iron Man). I am not sure exactly what I need to do to do this, but I really want to try it out!

Anyone have any ideas for a hinge?
Maybe something that telescopes out about 1/4 to 1/2 an inch, then bends upward?

I picked up a cheap pack of ceramic magnets to test for clearances and effectiveness, and glued them in...
I also added some plastic tabs to the inside to aid in alignment.

All seems good, and other than needing to upgrade to earth magnets (the ceramics are just a bit too weak) I should be able to go ahead with the bondo application.

That looks really awesome. Is there a particular reason you went for the full helmet instead of just a mask? I don't think it'd be a huge deal once you have the hood.

My main reason was because that was the pep file's original geometry..
My selfish reasons are:

I didn't want to mess with some sort of strap setup to wear it
Full helmets are cooler!

I suppose if I wanted to switch to just the face, I could easily do that now and be done a lot faster....
