FABRICATING a real IRONMAN suit out of STEEL.

Dude, please keep in mind that I am being 100% real with you and am thinking of nothing but your safety at this point.

i dont understand these guys on here, they want to make actual suits to fight crime or whatever? there is one dude wanting a suit to fight crime in his neighborhood with no real combat experience, another one wanting kevlar batman armor to "protect others" whatever that means and this dude...

if there was a full proof set of armor that was injury/ death proof, that can be made in a garage believe me man my friends on the police force and in the military currently serving would have built it...

that being said, they are MOVIE PROPS, they look awesome because they are FAKE! they can do stuff that real suits can't because they are... wait for it... FAKE! thats why we spend so much money at the movies and on these props... suspension of disbelief man, i'm sorry but this superhero craze stuff is just getting taken to the next level and it will eventually cost some guy his life.

calendar of women in swimsuits, radio with broken antenna, it...it is sooo clean!?!?!

Are you going to use a dolly or a stump to hammer the helmet? Create compound curves from the inside or out?

Dude.....calm down. I'm not fighting crime in a home made ironman suit or tempting fate by getting myself shot at. It's going to be made of steel, so of course it will be somewhat protective....BUT I'm not gonna be the one to try it. Chances are when it is done, the first scratch I get on it I will probably freak. We all know they are props. We are just having fun.
 
mrjbarl1, whatever you do with it, its fine by me. i work as a counselor in a mental ward, when i hear people wanting to be "backyard batmans" or whatever i just think great this guy is going to get himself killed or worse... someone else. that being said, go have fun in your suit bro.

Lol thanks man. I'm definitely going to have a fun time with the suit when it's done. Even with my duct tape ironman Halloween costume I made, it was close enough that everyone loved it and wanted pictures with me. I also will be doing a "super hero for higher" type thing for the children's hospital near me. I've seen it done on Facebook, but nowhere around here so I think it would be cool for kids to Meet their favorite heros from the movies. I recently saw a photo of 4 guys dressed as capt america, Spider-Man, night wing, and batman carrying the casket of a child who passed away that the heros for higher visited while he was sick. So as for actually having a use for my suit on a regular basis, I ran the idea by my Aunt who works there and she said it would be absolutely awesome to do that for the kids. So I am going to round up some friends of mine and try to get them to put together some replica costumes of all of the Avengers. I just think that would be really cool for the kids to experience.

I will be using a hammer and dolly for fine tuning various sections of the parts. I will get it all as smooth as I can, and then do some "body work" with a little bondo to get it smooth.

As for the radio, I have one of those fancy iPod players that sits on my tool box lol. And don't worry, the shop tends to get messy when I'm in the zone working lol. But I'm a little OCD, so I hate when I'm tripping over stuff or can't find something so i usually keep the place somewhat organized lol.

The lathe would have been impressive just by itself.... but an ANVIL..

Haha yessir I have an anvil. As a fabricator, you'd be surprised how often i use it. Not to mention the actual reason I got it, which is for making knives and branding irons. Keep your eyes open for some new pics I'll be posting soon, I'd like to hear everyone's opinion! I would have had some pics posted already, but found out I left my argon bottle for my welder on and my tank was empty; But I got it filled today and will finally be getting some welding done tonight!

Nice shop man. Digging the bridgeport, is that 10x50 table, 3HP Spindle Motor, R8 Spindle Taper? Looks like you got, I'm thinking a Kurt D810 Vise on it. (I'm a web developer/graphic designer for a company that sells these types of products and I'm pretty involved in picking product so I learn quite a bit about it.)

My dad has the same Millermatic 135 welder I believe, then I think he has a Miller Spectrum 375 Plasma cutter. Definitely a sweet set up.
 
I don't wanna be a Debbie downer here, and I really respect you for stepping outside the box... But as it has been said, this suit is going to be extremely heavy, I would say in the 400lb range... I highly doubt you will be able to stand in it, much less move around.....

But I would love to be proven wrong..... I would highly suggest using 20ga or smaller to even have hopes of being able to have anything more than an awesome statue...

Thanks bro! And Right on! Yes it is, I believe you are spot on with the Bridgeport, but I'm honestly not sure what model of Kurt it is; I just know that Kurt vices are the best lol. But I've also got the power feed for the table which I couldn't live without! And I've also got a leeson speed controller instead of a phase converter to power the mill, which basically makes the motor think it's getting 3phase electricity; and There is no loss in horsepower, unlike a phase converter.

I love my little mig welder too, I've built TONS of stuff with that thing. Even for it being a 110v welder, it does impress me with how much heat it will put out; but it still doesn't compete with a 220 mig. I don't have a plasma cutter yet, but I use a hypertherm 3000 all the time and I love it. The other welder in my picture is my tig welder; which is a 220 tig/stick welder, with high frequency start. Definitely one of smarter purchases.

Thanks for the input bud I really appreciate it. I have been making lots of changes to things lately with my designs as to how I am building the suit, as well as material. The majority of the suit is going to be 18 gauge which is def light enough for me. I will also be using a large amount of 20gauge stainless steel sheet metal because of its strength to weight ratio. I've been tinkering a lot and coming up with some pretty cool ideas. Bare with me!! Lol

Here you go! the very FIRST part of my suit! My Iron Man MARK VII face plate, made out of 16 gauge sheet metal with pepakura files!!!

As you can see in the pictures, I slightly modified and printed my ironman MARK VII pepakura files onto card stock for my templates. I then applied layout due to my piece of 16 gauge sheet metal from which my patterns would be cut from.

Next I used a strong magnet to hold the templates in place while in scribed the fold lines, and around the temples. By using a scribe and layout dye, the lines are very sharp and clear to see while cutting the steel. I then Cut the various parts out with a band saw and a cut off wheel and deburred all the parts.

Next, I began hammering and bending the various cut lines together until they touched at the tips and then tack welded them. Once this step was finished, I then peened the seems together on all the pieces To eliminate flat spots and keep a smooth surface. Next I tacked all the seems together on each piece, and then dry fit them to each other for a perfect before I began tacking the pieces together, using my pep helmet for A guide.

Finally, I ground all spots if weld down to a smooth finish and removed the layout dye.
The welding will be finished after the whole helmet is tacked together, to prevent warpage.
I'm very pleased with the outcome of the face plate and really look forward to finishing the rest of the helmet And suit!

***For those of you that doubted me and my abilities to do EXACTLY what I said I could do; here's the proof. I DID IT.
