Does anyone know how to make a urethane mask

YouTube is your friend. Here is the first video in a series of how to mold an existing helmet, and he is pretty thorough and detailed about the process. He also does a tutorial video on how to cast from that mold once it is finished.

Yes, Boba Fett helmet he casts is wearable. Granted, it will probably need work before it is "finished" (trimming excess resin, cutting minor ventilation holes, painting, lining, etc.), but if it fits your head, it is wearable. That resin tends to dry/cure without any lingering odors that would make wearing it obnoxious.

Sorry to sound sarcastic, but this information is abundantly available. Asking other people to do the research for you isn't likely to pan out well for you, especially when it's tacked on to someone else's thread.

Spend some time looking at mold making videos on youtube. There are dozens and dozens that will take you step-by-step through everything.

I made it. Mine is vacuum formed, so the process is different than the molding/casting you'd do for latex.
