Hey dude! Horns are looking good! How do you do the silicone and casting for them? I used mold max stroke for all my molds and that worked excellent (based off your recommendations, thank you so much!) but i had a hell of a time when casting them. We made about 4 attempts before we cut the molds and mother molds in halves. Kind of a huge pain. Would love to hear how other people do it since you obviously have successfully made a horned helmet before :]

Did you reinforce the silicone with a hard outer shell? You need to do the stroke in a couple thick layers, then cut a slit down in a place that does not follow the seam for your shell.

Yep we made a hard outer shell or mothermold in fiberglass and resin around the silicone rubber molds of the horns. And yeah i did the recommended 4 layers of silicone for the molds. They worked very well, but the problem was really with getting the right amount of resin inside the mold, and getting ANY fiberglass in there. We tried with a thin coat of resin first, kind of cradling the mold around as it hardened hoping to coat all the sides evenly, but that didn't work. We tried opening the slit on the mold and lining it with fiberglass and then pouring in the resin, but that didn't work either. We tried filling the horn mold completely which made the cast come out solid and weighed a million pounds so that didn't work either.

Finally we cut each horn mold in half so cast half a horn at a time and had to then epoxy and bondo the halves together, which was a pain as the lines weren't perfect so took a lot of trying to make the cast pieces fit together in the right shape. So yeah just wondering if that is the best way, or if there is some obvious casting trick or method i am missing :p

Yeah, you're not going to have much luck getting fiberglass in there. Your best bet is to simply fill it with some expanding foam, after you've slush cast them. :)

Ahhhhh.. those are the magic words! Thank you! Slush casting is what i had originally pictured doing, but for some reason, (probably impatience lol) pouring the resin to make the outer coating for the horns didn't seem to be working early on so that was a let down. Then i had some crappy foam that not only didn't work at all, but stuck to one of my horn molds so badly that it nearly ruined it and i wasted over an hour just scraping the stuff off. So, after i googled slush casting i see there is foam that comes in a liquid made for just that kind of thing. Most excellent! Now i just have to hope i can get my two halves of the horn molds back together to try this method for my next cast. Hmmmm...

Well, finally got the helmet completed!
Now that it is out of the way, I can see about the remaining armor for the caped King look.

This is an amazing build, I love all the detail. I have a question for you about your armor.....I made a super easy, cheater set of armor for my son's Loki costume that he wore to Phx Comicon, but I want to do a more realistic set for Halloween and yours look fantastic. Do you have any reference pictures for the shoulder armor and the forearm armor? I've only ever seen pictures front the front and sides, so I don't have a full view of them to see exactly what's on them. I've also started his helmet (a pepped one) and will be working on his sceptor next. I still have an entire Iron Man suit to build for his little brother too. Slowly but surely.

Actually, much of my shoulder was a bit of artistic license. Everything comes from the behind the scenes shots in Central Park.

Aw thanks. He's a keeper. He ended up being Loki because he refuses to cut his hair, so I went with it. Plus, he's the nicest kid in the world, so I don't worry about him trying to use his powers for evil, his younger brother on the other hand....

Thanks for responding. I have a decent idea what's on the armor, I'll just go with it. Your build is inspiring. I've got the helmet all pepped and fiberglassed. Bondo next. Thanks again!

Saw you at Comic Con in Chicago this past weekend. The girlfriend geeked out when she saw it as she's a big Loki fan. She made sure she got a picture with you before we left. Excellent job. Definitely one of my favorite costumes at the convention. Well done! :thumbsup

Well it seems I shall have my full armor finished just in time for Dragoncon! It'll be nice to finally have this entire thing finished, so that I can get back to making scepters and helmets.
I was also going to make the base for the long staff, but I don't think I'll get around to finishing what I started on that by Thursday.

Anyhow, here is just a tease. This is the right shoulder bell, cold cast in brass, prior to paint.
