Looking back through the pics, I can totally see how the shins and thighs are binding up on eachother. It might help to hike up the thighs a bit so that they're up higher on your hips. I think that would add to the accuracy of the look by making your legs appear longer, and stop them from hindering your movement.

Well that's actually what led to the fiasco the morning of the first day of PAX. I tried to pull the thighs up higher and pulled too hard, breaking the connection. If I let them sit lower down I can still bend my legs just fine without the shins on. So really the issue is that the shins are too tall. I made them assuming I could pull the thighs up higher (each time I tried it all on I just held the thigh up rather than attaching it to the harness which didn't exist yet), and I also didn't consider quite how much the shoes would push the shins up. Shorter shins will fix pretty much everything. Also, the thighs can't go up much higher - I'd have to destroy them to make it so they can.

Aaaaahhh, Gotcha. I had a similar issue with my Protoman boots. Didn't realize it was a problem until I fiberglassed them and I couldn't bend my knee without it digging into the backs of my legs painfully. Made for a short time on the con floor (and some colorful bruises)
Hopefully you can figure out a way to trim the shins without having to remake them completely.

Everything looks spectacular! As others have mentioned, the gloves are so many flavors of wonderful, I just can't even begin to express how great they are. Gloves are SO difficult to do, and you nailed it.

I haven't been frequenting the RPF these days as much as I used to so naturally I only just heard about your build by way of the Tested.com podcast. Will Smith is a big fan! Congrats on the amazing build and good job on the hard work that suit took to finish. It looks amazing. Get ready to see it featured everywhere! If there's one thing I've seen happen it's that the blogosphere is always hungry and will absolutely repost stories like crazy!

I considered doing the phazon suit before I started the varia suit but decided to go with the classic. I love the phazon's colors - it'd definitely be super awesome to do. Maybe someday I'll do a different suit, but at least right now I am so sick of Samus and I'm excited to move on to my next costume. :lol

Thank you! I am so glad I came up with a good technique. It was touch and go there for a while. I had originally planned on trying to make them out of foam, and I actually did; they weren't great.

YAY! I just saw! Out of all the places I could have been mentioned that one means the most to me. I admire the guys over there so much. I hope someday I can meet up with him/them while in costume at a con.

And yeah, it's pretty crazy how many blogs and things have posted about it. I've been bookmarking the ones I find to keep track and there are so many! I totally did not expect this much attention. I just figured reddit would like it and that'd be that. So cool.

yeah, I was just dreaming about XD I really wanted to make one of these two for my GF but she isn't really into cosplay, she wore a halo suit once but that's was enough for her XD

Excellent results here Tala, the arms and gloves look particularly impressive to me. How are the shoulders with those mounts? Are they rigid or do they tend to bounce when you move around?

I haven't tried jumping with them or anything, but just moving around they're quite sturdy. There's not really anything that could flex in that way. The joint itself is metal and rigid plastic screwed into the rigid chest piece, and the interior shoulder supports are in a pyramid shape so they're not going anywhere.

Oh my... Absolutely stunning work, congratulations!

Building a character that only exists in computer-generated 3D form can be extremely hard when adapting it to real-world dimensions (even with 3D printing), so well done on the amazing results! This looks like frontier, pioneering work for a Samus Varia Suit build - it even matches the nature of the character's bounty hunting antics on unexplored planets :p

My buddy decided he didn't care and made a Phazon Suit. Nobody gives a crap bout crossplay anymore.

heck, I'd do it if I didn't have my lovely wife to model it for me.

What do you use for 3D CAD drawing?? Did you only use pepakura?

I used Maya for the basic modeling and Zbrush to smooth the models out. I used pepakura to make sure the 3d prints would fit, and to assist with planning the biceps which were foam and worbla.

is it weird that i want a samus power suit even though samus is a girl and i'm a boy?....
You wouldn't be the first. My buddy did a rushed Phazon suit a few years ago. he had a little too much fun pulling the helmet off and shocking people.

I'd do it, but I don't have the hips, and I have a lovely wife to model it for me.
