    I was wondering. Thanks for the tip! The lack of joints made me wonder if it was machined out of a huge block, or like you said, just a veneer. There would be something nice about making it out of wood, especially considering how rare it is in the world of the film.

    Rogue One Stormtrooper Differences

    I wonder if the some of the design/proportion changes to the Rogue One helmets have anything to do with fit and comfort. I noticed in the announcement video that the presenters just pop the helmets on straight, and don't have to do that little sideways twist I often see with other ST helmets...

    Have you considered just printing the circle and the U, and then using a real screw to join them? You may need to design a negative buck or something to hold the floating U in the right location while you're drilling + attaching everything.
