I've posted this one in a couple of other forums, but not here yet. This was on hold but I've picked it up again so I'll have some more progress shortly...
This idea struck me when I realised that a facehugger looks a little like Alien's rib cage and tail - if you can imagine wearing a giant facehugger as a jacket with it's legs around you from the back, and the tail hanging down where you'd expect to find Alien's tail. Here's my test for the approximate concept - which also solves the problem of how to attach the tail, as the spine comes right down the back and leaves a stump right there to fix it to:
So I decided to make this the first piece of the costume. I've got a lot of photos and notes of the process which you can find here:

Here's an overview:
First I covered a mannequin torso in paper and drew the approximate shape of the body suit onto it:
Now we have the pattern that fits a human shape drawn on a giant board which was about 1m x 1.3m
Foam, curtain rings and lastly Klean Klay are used to build up the shape
The mould is made from plaster:
And the stuff pulled out to leave the negative mould:
Then the mould is filled with latex, soft toy stuffing, fabric layers, and aluminium wire:
And it is pulled out:
After some clean up and being bent into shape:
The ribs have been cut out so you'll be able to see the layer underneath once that piece is made. In These pictures I've also added the 'T' shaped breast bone piece and the back tentacles (dorsal tubes?):
I have a few other pieces in progress, including the thighs/under layer for the front, and the arms - both made in flat sections again, which I'll post once I've done the latex pulls.
