Small update:

Got some sanding done, which was only about 30 minutes worth of sanding, and well... I finally realized why Bondo is such a pain to work with, felt like I did nothing!

I need some advice... I am actually contemplating covering the visor area in more bondo to become level with the non visor area, and when the time comes, I will jut cut away the visor and be able to vacuum form a visor with it. As of right now, I feel like it does not flow enough, like it is more "blocky" than it should be. If i add more bondo to the visor, it will make it connect with the sides where I will have to cut it with a dremmel, but that is fine, it would flow nicely.

An advice... it may be a not so good idea, but at least it's an idea : what about redoing entierly the helmet ? On the model the whole surface is at the same level, visor and non-visor area. Build it just like that. A new helmet with a flat surface everywhere. It will be better than your current one, because the more you build the more trained you are. Plus, you won't need so much bondo.

So mad at myself... Already have $70 in this helmet... Luckily most of the material I still have so I will just make a second copy with the rest of the material

Me being lazy (or is it resourceful?), I would keep what you have since the basic shape and curves look good. Take a bondo spreader that is wide enough to span the two high points (middle ridge, and side ridge) and fill in the low spot of the step. This will get you the flat surface w/o step, and you still have that side curve/detail that you can cut a small trench into later. This will use a whole lot less bondo (and time) than if you were to start all over again.

Also, what grit sandpaper are you sanding with? It shouldn't take you long to smooth out if you are using ~60-80 grit to rough in the shape. A rubber sanding block will give you a little extra leverage, too. Once it's roughed in, smooth it out more with 150-220 grit and filler primer.

I might give this a try, since bondo isn't all that expensive.

The sanding method might have been my problem, because I was using 180 grit. I'll stop by home depot and get some more sand paper, haha. Thanks for the advice, this was the first time I have ever messed with bondo, surprisingly.

Alright, just a small update:

I decided to take Crimon's advice and use bondo to fill in the area on the helmet that were off, instead of making a new helmet. So far it seems to be turning out ok, but this thing is getting heavy. Luckily I do not plan on keeping the visor area, which will be vacuum formed instead.

Now, I have two solid questions... Should I cut the planned visor area out, reinforce it with something like expanding foam behind it (since there is a foam base layer under it, and then vacuum form over it? Or... Should I vacuum form over the entire helmet and just use the mold for my helmet? I feel like this might give a more "sleek" look (if I could actually get the form off the helmet after vacuuming it. Also, what would be good to use to vacuum form this thing? I saw a nice size of acrylic sheet at home depot for $10 that I believe would work nice, but I have never tried acrylic... Would it melt and be able to be formed? I heard people using PETG, and honestly, im not sure where I could get that other than online.

Here is a pic of the 3 discs I made. My GF decided she wanted to be cora from Tron: Legacy, more work I guess. Also, I already know there are already made discs for rinzler and other Grid members, but unfortunately those things are crazy expensive. I made these for $1.50 to print and about $2 worth of resin so far.

Small update:

Pretty sure I finished the main body of bondo, next is just fine tuning and then I will be able to do a vacuum form... Still unsure if I should do the complete helmet in the vacuum, so I do not have any lines in the helmet, but pretty sure I would end up destroying the main helm in the process, to be able to get it out of the form.

Also finished the 3rd coat on the discs... Nice and dry and solid, I think it will be solid enough, no more coats of resin, haha.

Alright, here is another little update. I am finally getting around to putting the final touches on the helmet. I am just in he process of filling in the little holes, making it as even as possible, and sanding it to a shimmer.

I am still stuck as to what I am going to do for the visor area. I would REALLY like to vacuum form the entire helmet, but obviously that will not work out well for the main mold, since it would have to be destroyed to pull it out of the formed piece. If it didn't turn out right the first time, I would be screwed. I am considering doing ArtFunks method and just cutting the visor area out and leaving the other pieces to just paint. This would also leave me with one other dilemma. Since I had originally made the piece out of foam, used epoxy resin on it, and then bondo'd over that, I feel like it might be a bad idea to just paint it as is. Maybe I would need to put a protective coat of epoxy resin over it.

Which leaves me with a question, has anyone or does anyone know if Bondo can be resin'd over with epoxy resin?

Anyways, here is an update on some disc trial and error. Basically I had 3 discs made. The first disc/test disc was my worst one, so I almost trashed it, but instead i used it as a tester for the resin/bondo as well. I ended up completing it and cutting it up to test some more. I am glad I did or else I wouldn't have noticed as much as I did. Anyways, I am going to end up finishing the entire thing and wiring it for more trial and error, and my GF is being a sport and going to use it for her costume, since she isn't "going all out" as she likes to say im doing.

I was also able to purchase a one piece black suit, which I have altered to fit nicely. I came into contact with some 3mm foam and 5mm foam sheets that I will soon start the process of cutting out armor to either glue or stitch onto the one piece, then comes the Orange LED Lights on the suit.

Now, here is the dome piece that I am working on... Lot of patching up small indention holes.

Here is a quick update. Tried my hand at soldering and LEDs on the test disc. Not too shabby for the first attempt, definitely learned a lot from it.

Only half of the disc is done

I'm definitely going to have to take a brush over the black paint, maybe even on the inside too, those leds are just so bright.

Still open to some ideas of vacuum forming this thing... Really considering cutting out the main visor area and using acrylic to form it.

Here are some updates as well, really close to finishing the helmet for vacuum forming. Also, I took a lot more time on the discs from my first one and I like they way they are turning out. I felt bad about the other disc so I convinced my GF not to use it and to be something else for Halloween haha.

Got around to putting a coat of epoxy resin on top of the bottom area and it is dry and I am liking the results. It added a very nice shine to it that should mimic the plastic visor. Tonight I am going to give the base another coat of epoxy and it should be good with 2 coats of that. I will also most likely finish the wiring of one of my discs and get a preview of that by tomorrow.

Identity discs are sanded and cut. I put a layer of fiberglass resin on the inside to give it more strength. I will be painting them tonight and starting on the LEDS for the blade. I will also be cutting out the armor pieces to attach to my one piece body suit. If anyone has any suggestions on how to connect the 3mm foam to the suit, I am all ears. I thought about hot gluing them, but I feel like it might warp. Maybe I will suck it up and hot glue them on while I am wearing the suit to make sure they go in the correct areas and do not warp anything.

Still trying to find time to create a vacuum form machine. Still haven't bought any plastic to test. I really wanted to try PETG .060" but I would have to buy it online and I feel like it would take too long to get here. So, I might try some home depot stuff such as lexan. Open to ideas here as well.

Nice. I was concerned with how the center line on your helmet was looking crooked early on, but it look straight-and-true now. Congrats! Symmetry ain't easy.

Thanks, yea that line coming down was definitely a pain. I am still working on it some, but it is coming together slowly. Symmetry is definitely a pain in the ass, seriously suck at it.
