I haven't gotten down to the shop yet. I've been recovering from doing 3 days worth of lightsaber performances at Philadelphia Comic Con last weekend, but here's a sneak peek of what's next:

Work on the control box pieces continues. Recently finished is the aluminum layer that goes between the Delrin base and top (that has all the LEDs in it).

It starts off as just a rectangle of aluminum, which I don't have a picture, but I'm sure you can use your imaginations on that.

Next, a basic channel is milled into the top, along with two screw clearance holes:

Then a smaller mill tool comes in and shapes the walls to their proper thickness:

Finally, a counter sink comes in so that the included flat topped screws will sit flush inside of the bottom of the control box center, allowing room for LEDs and glue and/or electronics that are on the top piece:

It's kind of hard to make out with the naked eye, but the head on view of the control box is actually a very subtle trapezoid. The width of the top of the control box is actually a bit skinnier than the base, which is a detail that I'm not sure anyone has ever included in one of these sabers before:

The machinist is currently setting up the programming for the top of the control box and waiting for a custom tool to come in for the milling. The poor guy has had to order more custom tools for this job than any other he's had in the past year. Supposedly the tool is arriving today (Thursday), so I SHOULD have a new update showing the top of the control box maybe on Monday.

Here are two test pieces for the top of the control box. One was cut wrong and has some gaps in the bottom, but has since been corrected. The LEDs are a tight fit, but they all squeeze in there. You will have to sand half of the lip/collar off the two LEDs on the ends so that the top fits down flush with the aluminum middle. And those of you who may want to wire these up and have them illuminate, you'll need to dremel a little notch for the leads. Very simple and quick mod. Keep in mind that this isn't the final shape of the top of the box. The outside hasn't been milled to size yet, only the underside and LED holes. Will have finished ones to show you soon.

Should have an update soon. Machinist had to get some follow up stuff done for his heart stints. :/ He says he'll have new stuff to show me on Saturday.

Alrighty, the machinist is currently working on the bottom portion of the control box. Unfortunately, it's such a thin piece with fine tapers that they've been breaking in the milling machine. He's going to try getting a new tool made that should correct this problem, and he's also reprogramming the machine to come in at an angle to cut the material beyond where material actually exists, hoping it will lessen the stress on the piece. It's been a nightmare. Should have some god news on Monday.

In the mean time, here are a few pics of some pieces that managed to survive. Neither is the correct height. One is too tall, and the other too short, but you can get the idea of what they'll look like. The shorter one is closer to the actual height, so I used that one in most of the shots.

TridCloudwalker has been very good about keeping us informed on progress. Asking if there's any progress will not speed up the process.

Some of us would like to see it completed after the two and a half year production.
Yeah, it's going to be badass and at a good price, but that’s a long time to ask people to be patient without our curiosity or frustration surfacing.

It's actually been one year and 11 months....but that doesn't make it any better. Believe me, I cannot express how embarrassed I am about the length of time my machinist has taken on this run. I've done everything from reason with him, beg, threaten, and work for free in the shop to speed things up. I even shopped the blueprints around to other machinists, but they wanted three times the amount of money for the job. One machinist asked for $150 for the shroud alone!

If any of you can still trust me after this nightmare, I'm going to be working out a schedule with him for the next saber. Any time he goes over schedule, he's going to have to discount his final price. So in theory, IF he goes over the agreed upon completion time, the longer it takes, the cheaper we'll get the sabers for. :)

At any rate, this is the only update I can offer you right now:

He's had these two tools remade 4 times now trying to get the shape right for the control box bottom. He's had to completely redesign the milliing programming half a dozen times to get it to work in a way that wont shatter the piece:

It's now milling the tops correctly.All he has to do is flip them around and carve out the bottoms to fit the radius of the "clamps."

So some situatiopns have come up, and I'm decided to put my spot of for sale since I've already put a good amount toward sthis. Anyone who still wants to get this hilt but couldn't get in on the order thread, PM me...just a lot of things that have happen in recent times.
