You don't want to use real glass.
I'm an optician so I make eyeglasses for a living.
Even if the glass is heat or chemically tempered, it would shatter/crack if the helmet gets hit the wrong way, or if it is dropped.
I would recommend using CR-39 or polycarbonate if you want these lenses to be optical quality.

It sounds like you're saying if the glass attached to the helmet in some permanent fashion it's more prone to breaking. I can understand that. What about double-sided foam tape? That might dampen vibrations enough to prevent them from being damaged.
I just think it would be nicer looking thru glass lenses. And they would clean up easily compared to plastic lenses, as well as being more resistant to getting scratches than plastic.

I would be happy just to find any decent replacement lenses for my Rubies Vader that I am in the process of modding.

optical grade acyllic lenses will be just as good as any glass ones, and far more safer to your eyes or if dropped like stated.
and they can have whatever tint you want as well. i have a set of bubble lenses in my lid i revamped, and theyre optical grade smoke color. i can see through them perfectly clear, and no distortion like some lenses will do ya.

Just wear your glasses on the OUTSIDE of the stormtrooper helmet, like Peter-as-Han-Solo-Dressed-as-a-Stormtrooper, in that Family Guy Star Wars episode.

thats a riot!! lol funny stuff, i can picturre that in my mind.
If I could make tinted acrylic lenses to fit a Rubies Supreme Vader, would there be any interest? I hear there are a lot of other helmets that would basically be able to fit the same lenses, but I don't want to go through the trouble of setting up my shop for this if there's no market.
I would be interested in some good TK bubble lenses that DON'T give you fish eye. Anyone make those?

well i do know that the lensman bubble lenses i have in my suprteme vader lid dont fisheye at all. totally clear vision with a smoke tint. made a world of difference too after i opened up the eye sockets some and fit it inside. it was a 1 piece lens.
I think what makes the difference in the clarity of plastic lenses is whether they've been formed or cast. The cast lenses seem to always give you a distorted view, whereas lenses formed from sheet are clear and nice to look through.
